How to Make Stable Fibers from Liquid Using Electrospinning

Electrospinning can turn a polymer liquid into a continuous fiber mat by charging the liquid, drawing a jet toward a collector, stretching it, and allowing solvent to evaporate. Stable fibers require a formulation with enough polymer-chain entanglement, a controllable viscosity and suitable solvent behavior, plus coordinated feed, voltage, geometry, collector and ambient conditions. There is no universal voltage, distance, concentration or flow rate that works for every polymer–solvent pair.

In this guide, “stable” means a continuous, repeatable jet and deposited fibers with few beads, droplets or interruptions. That is process and morphology stability; it does not, by itself, prove that a finished mat will remain chemically or mechanically stable during long-term use.

What stable electrospinning looks like

A stable run produces a visible jet that remains continuous rather than repeatedly stopping, splashing or breaking into droplets. The collector receives a consistent layer of solid fibers instead of isolated beads, bead-on-string structures, wet patches or large changes in fiber appearance over time. Stability is relative to a defined target: a randomly deposited mat, aligned fibers and a very fine nanofiber layer may require different operating windows.

Electrospinning is a coupled process. The liquid determines how readily the jet stretches and solidifies; the apparatus determines how the charged jet is fed and collected; and temperature, humidity and airflow alter evaporation and charge transport. The review Electrospun Polymer Nanofibers: Processing, Properties, and Applications and the review Electrospun Polymer Fibers for Electronic Applications both describe these interactions. Changing one setting can therefore change the effect of another, so a value copied from a different polymer or solvent is only a starting hypothesis.

How a liquid becomes a fiber

The usual arrangement contains a reservoir such as a syringe, a needle or spinneret, a controlled delivery system, a high-voltage supply and a collector. A voltage difference charges the liquid at the needle. When electrical forces overcome the liquid’s surface-tension resistance at the needle tip, a cone-shaped meniscus (commonly called a Taylor cone) can emit a fine jet. The electric field stretches and bends the jet while solvent leaves it. The remaining polymer solidifies as a fiber on the collector.

The jet must stay cohesive long enough to be stretched. If polymer chains do not overlap and entangle sufficiently, electrical forces can break the liquid into droplets or bead-like segments; this is closer to electrospraying than continuous fiber spinning. If the liquid is too viscous, however, it may not flow smoothly through the needle or may be difficult for the delivery system to control. Conductivity, surface tension and solvent volatility also influence the onset, stretching and solidification of the jet. The material-focused review Electrospinning and Electrospun Nanofibers: Methods, Materials, and Applications explains why these properties must be considered together.

Design the polymer solution first

Choose a polymer that can form a continuous feed

The polymer must dissolve, disperse or otherwise form a stable, pumpable feed in the chosen solvent system. Molecular weight matters because longer chains generally provide more opportunities for entanglement, but molecular weight alone does not define a usable formulation. Polymer architecture, concentration, solvent quality, additives and temperature can all change the effective entanglement and viscosity.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Begin by defining the fiber’s required function and morphology: for example, a free-standing mat, a coating, a porous membrane or aligned fibers. That target determines whether a formulation should prioritize easy flow, strong chain entanglement, rapid solidification or a particular degree of porosity. Do not assume that a recipe designed for one application transfers to another.

Use concentration as an entanglement control

Concentration is a practical variable because it changes both viscosity and the number of chain overlaps. At too low a concentration, the jet can thin into droplets, bead-on-string structures or interrupted segments. Increasing concentration may move the system into a continuous-fiber regime, but an excessive concentration can make the feed difficult to pump and can produce an unstable or poorly controlled jet. The useful interval depends on polymer molecular weight, solvent and solution temperature; the cited reviews do not establish a universal concentration threshold.

Prepare a small, documented series of concentrations rather than changing concentration and several apparatus settings at once. Record the polymer identity and grade, molecular-weight information when available, solvent composition, total solids, mixing time, temperature and any filtration or resting period. This makes a change in fiber morphology interpretable instead of attributing every improvement to voltage.

Check solvent properties, not just whether the polymer dissolves

Solvent conductivity affects how much charge the jet carries and how strongly it responds to the electric field. Surface tension resists formation and stretching of the jet. Volatility controls how quickly the jet solidifies between the needle and collector. A solvent that evaporates too slowly can leave wet fibers or cause neighboring fibers to merge; one that evaporates very rapidly can solidify material near the needle or alter the jet’s path. The direction and magnitude of each effect depend on the polymer–solvent combination.

Mixed solvents and additives can therefore change several properties simultaneously. Treat every formulation change as a new system: verify compatibility, observe whether the liquid remains homogeneous during the run, and compare its behavior at the actual room temperature. Do not infer fiber quality from viscosity alone.

Set the apparatus as a coordinated system

Use a syringe and needle compatible with the solution, a delivery device that can provide a steady feed, a high-voltage supply designed for the equipment, and a collector suited to the required morphology. A laboratory syringe pump is a useful equipment category for controlled delivery, but pump compatibility, electrical isolation and solvent resistance must be checked as part of the complete system.

The following variables interact; none is a universal “correct” setting.

A practical optimization workflow

  1. Define the acceptance criteria. Decide what “stable” means for your project: continuous operation for a specified period, a maximum acceptable bead frequency, a target deposition area, an alignment requirement or a thickness uniformity requirement. Choose a microscopic inspection method before you start.
  2. Fix the material system. Select one polymer grade and one solvent composition for the first comparison. Document concentration, mixing procedure, temperature and the time between preparation and spinning. If the liquid separates, gels or changes visibly, stop and resolve that formulation issue before tuning voltage.
  3. Measure or estimate the properties that control the jet. Viscosity, conductivity, surface tension and volatility are more informative than a label such as “thin” or “thick.” If you cannot measure every property, at least record the formulation and temperature consistently and treat the first run as exploratory rather than as a validated recipe.
  4. Inspect the apparatus before energizing it. Confirm that the needle, tubing, syringe, collector and enclosure are clean and chemically compatible. Check that the collector and other conductive parts are connected as required by the approved equipment design, that the access door or interlock functions, and that ventilation is operating.
  5. Establish a conservative baseline within the approved range. Set the needle-to-collector geometry, delivery rate and voltage according to the instrument’s validated procedure for a comparable system. Do not improvise electrical connections or expose energized parts. Observe the meniscus and jet while the system is operated remotely or behind its protective barrier.
  6. Change one factor at a time. If fibers bead, change the most plausible formulation or operating variable, keep the others fixed, and repeat. A small matrix of concentrations and feed rates is more informative than changing concentration, voltage and distance simultaneously. Record the run identifier, settings, room temperature, relative humidity, airflow condition and observations.
  7. Evaluate both the jet and the deposit. A visually continuous jet can still produce wet or beaded fibers, while a temporarily attractive mat can hide an intermittent process. Examine samples from the beginning, middle and end of a run to detect drift.
  8. Confirm repeatability. Repeat the selected condition on a separate preparation or day. A condition is process-stable only when the jet and morphology remain within your acceptance criteria under the documented ambient conditions.

Control temperature, humidity and airflow

Temperature changes viscosity and evaporation. Relative humidity can alter solvent evaporation, charge dissipation, pore formation and surface appearance, but its effect is polymer- and solvent-specific. There is no universal optimal humidity value supported across all electrospinning systems. Air movement can deflect the jet, change solvent removal and create spatially uneven deposition.

Record room temperature, relative humidity and notable airflow for every run. If reproducibility matters, use an enclosure or controlled room that maintains the relevant conditions and prevents drafts. The enclosure must still provide suitable ventilation and access protection for the solvent and voltage hazards. When transferring a formulation to another room or season, treat the environmental change as a new experimental variable rather than assuming the previous settings will hold.

Use defects as diagnostic clues

Observation Likely contributors to investigate Next controlled check
Mostly droplets or electrosprayed particles Insufficient chain entanglement, low concentration, unsuitable solvent behavior or a mismatch between feed and field Compare a documented concentration change or solvent formulation while holding apparatus settings constant; inspect whether the jet becomes continuous
Bead-on-string fibers Marginal entanglement, surface-tension effects, conductivity or operating conditions that do not support uniform stretching Test one formulation or one process variable at a time and examine samples microscopically
Intermittent, short or oscillating jet Unsteady delivery, an unstable meniscus, changing liquid properties, unsuitable voltage or geometry Check pump motion, needle wetting, solution homogeneity and the approved voltage–distance range before changing several variables
Wet, fused or merged fibers Insufficient solvent removal, excessive feed, high local humidity or a solvent that evaporates too slowly for the flight path Compare a controlled change in feed, distance or environmental condition and verify that the jet remains continuous
Material solidifies at or blocks the needle Very rapid evaporation, a draft, a long pause or a formulation that dries at the tip Inspect the needle and airflow, shorten idle periods and reassess solvent behavior using the approved procedure
Nonuniform mat or unexpected alignment Collector motion, field distribution, jet whipping, distance or airflow Map deposition across the collector and change only the collector or geometry variable being tested

These are investigation paths, not diagnoses. The same visible defect can have several causes, and a change that helps one polymer can harm another. Keep a dated image of the jet and representative microscopy for each condition so that “better” has a defined reference.

Monitor stability during a run

Do not judge stability from a single instant. Watch whether the cone remains attached to the needle, whether the jet repeatedly breaks, and whether the deposition footprint drifts. A process log can include start and stop times, liquid level, pump status, visible changes at the needle, collector coverage and ambient readings.

Electrical current can provide an additional process signal when the equipment is designed to measure it safely. The review on electronic applications discusses monitoring current behavior alongside jet observations. A current change is not, by itself, proof of a particular defect; interpret it with the formulation, geometry and visual record. Never connect measurement equipment to a high-voltage circuit unless that measurement path is part of the approved system.

Safety is part of the method

Electrospinning combines high voltage with liquids whose health and flammability hazards vary widely. The Royal Society of Chemistry’s chapter Introduction to Electrospinning: Principle, Practice and Possibilities emphasizes solvent-specific risk, training, safeguards, isolation and interlocks. Its useful distinction is that water itself presents no solvent health concern, while many polymers are not water-soluble; a water-based process is therefore not automatically available for every polymer.

Before operating, follow your institution’s risk assessment, chemical hygiene plan, electrical-safety rules and waste procedures. At minimum, the approved setup should address:

  • High-voltage isolation: Use an enclosure, guarded energized parts, functional access-door interlocks and a controlled discharge or shutdown procedure. Keep hands, tools and conductive objects away from the field while energized.
  • Ventilation: Provide engineering controls appropriate to the solvent’s vapor hazard. Do not rely on odor as an exposure indicator.
  • Chemical compatibility: Consult the solvent safety data sheet, verify tubing and syringe compatibility, label all solutions and segregate waste as required.
  • Fire and ignition control: Review flammability, ignition sources and static-charge considerations with the responsible safety professional.
  • Training and supervision: Only trained personnel should operate or modify the system. Do not build or alter a high-voltage supply from generic parts.
  • Emergency response: Know how to remove power, isolate the equipment and respond to a spill, exposure or interlock fault before beginning a run.

An example of the type of safeguard to look for is an enclosed electrospinning system with access-door shut-offs, as described by the University of Turku’s equipment page: Electrospinner – Spinbox. This is an example of an engineering-control approach, not a recommendation for a particular product.

Need Relevant equipment category Selection questions
Repeatable liquid delivery Laboratory syringe pump Can it deliver the required range smoothly, tolerate the solvent, and remain electrically isolated in the approved setup?
Protection from voltage and solvent exposure Enclosed electrospinning chamber with interlocks and ventilation connection Does opening the enclosure disable high voltage, and is airflow adequate for the solvent?
Specific fiber orientation or spatial uniformity Collector with controlled motion or geometry Does its motion produce the required alignment or thickness without creating inaccessible high-voltage surfaces?
Process comparison Integrated logging or separately approved sensors Can the system record delivery, current or environmental data without compromising electrical safety?

Compatibility, isolation, availability and local approval matter more than a feature list. A more sophisticated instrument cannot compensate for a formulation that lacks chain entanglement or for uncontrolled humidity.

Make results reproducible

For every run, retain a single record containing:

  • Polymer name, grade and molecular-weight information if supplied
  • Solvent identity, proportions, additives and total concentration
  • Mixing method, preparation date, storage time and visible appearance
  • Needle specification, tubing, syringe volume and delivery mode
  • Voltage, feed rate, needle-to-collector distance and collector configuration
  • Temperature, relative humidity and airflow or enclosure condition
  • Start and stop times, interruptions, needle cleaning and any refill
  • Photographs or notes on the cone and jet, plus microscopy of representative fibers
  • Safety checks, interlock status and waste route

Use the same definitions for “continuous,” “bead,” “wet” and “uniform” in every record. This prevents a subjective improvement in appearance from being mistaken for a reproducible process change.

What this method can—and cannot—establish

A stable jet and low-defect morphology show that the selected solution, apparatus and ambient conditions work together for the tested run. They do not establish long-term mechanical, chemical, biological or environmental stability of the finished mat. Those properties depend on polymer aging, residual solvent, humidity exposure, temperature, loading and the intended application, and require separate testing.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Likewise, the absence of a universal benchmark is important: the cited literature discusses parameter effects and monitoring approaches but does not provide one concentration, voltage, distance or humidity that guarantees stable fibers for every material. The defensible method is to characterize the formulation, tune the coupled variables systematically, control the environment, observe the jet and document repeatability.
