How to Make One Fender From Another: A Sheet-Metal Fabrication Guide

Yes—you can fabricate a replacement fender by copying the intact fender on the opposite side, but the good part must be treated as a dimensional reference rather than a pattern to trace once. Record its profiles, measure from fixed body landmarks, build a buck to hold the target contour, and shape the replacement from several controllable sheet-metal sections when a single compound panel is impractical.

What copying the opposite fender actually involves

A fender is a compound surface: its crown, side transitions, wheel opening, bead lines and flanges change direction in more than one plane. The successful method is a sequence of measurement, forming, fitting and correction.

  • Reference: the undamaged fender supplies the geometry.
  • Repeatable measurements: cardboard profiles, profile-gauge templates and dimensions taken from fixed landmarks—such as factory trim holes—locate the shape on the vehicle.
  • Support: a buck reproduces the target contour and keeps sections stable while they are formed, fitted and welded.
  • Controlled forming: individual areas are shrunk, stretched, wheeled or corrected over a dolly until they match the buck and the car.

Do not assume the opposite side is perfectly symmetrical. Use it as the starting reference, then check the new panel against the vehicle’s actual mounting points, door and hood gaps, wheel opening and trim locations.

One-piece or multi-panel construction?

Decide how much of the fender can realistically be made as one blank before cutting metal. A single panel can look uninterrupted, but a large compound shape is difficult to control. Dividing the work into strips or sections lets you perform one forming operation at a time and replace only a damaged area if the work goes wrong.

Factor One-piece copy Multi-panel fabrication
Dimensional accuracy Can be excellent, but errors in one large blank affect the whole surface. Each section can be adjusted against the buck before it is joined.
Body lines and wheel opening Continuous lines are possible without intermediate seams. Beads and wheel-opening details can be isolated in manageable pieces.
Weld count and visibility Fewer welds, assuming the blank can be formed successfully. More seams; careful fit-up and planishing are required to make them disappear.
Distortion control Large unsupported areas can move during forming or welding. Smaller sections are easier to clamp and stabilize on the buck.
Tooling demands Requires the ability to shape a large, complex blank. Uses the same buck but reduces the size and complexity of each forming task.
Finishing time Less seam finishing, but a misshaped area may require extensive correction. More weld finishing, balanced by easier local correction.

Split difficult beads, returns and wheel-opening details when forcing them into one compound panel would introduce excessive stretching, shrinking or distortion.

Capture the reference geometry before cutting metal

Make cardboard and profile-gauge templates

Hold cardboard against the intact fender and mark cross-sections, edges, bead locations and the wheel-arch curve. Profile gauges let you transfer the exact contour at repeated stations. Label every template with its station and orientation so it cannot be accidentally flipped or shifted.

Measure from fixed body landmarks

Record distances from factory trim holes, mounting holes and other repeatable points on the body shell. These measurements locate the replacement in three dimensions and prevent a visually similar panel from ending up too high, low, forward or rearward. Mark the same datum points on the buck and on every sheet-metal section.

Build and mark the buck

The buck should represent the finished outer contour, including the wheel opening and major transitions. Add registration marks that show where each panel belongs. Keep those marks visible as shaping progresses; they preserve the relationship between the part and the reference even after the sheet has been moved on and off the buck.

Shape the sheet-metal sections

  1. Lay out the blank. Transfer the templates, landmark dimensions and registration marks to sheet metal. Leave trimming allowance around the wheel opening, rear edge and other flanges.
  2. Start with broad contours. Wheel the main crown and side transitions until the panel sits against the buck at its principal stations. Work progressively rather than trying to force the whole shape in one pass.
  3. Shrink where the metal must contract. Thumbnail dies or cold-shrinking over a dolly gather material in areas that need more curvature. Check frequently against the buck to avoid creating a hard, localized buckle.
  4. Stretch where the metal must expand. A linear die can lengthen a section that is too tight. Follow stretching with wheeling or hammer-and-dolly correction to blend the transition.
  5. Anneal work-hardened areas. If repeated forming has made a section resistant or brittle, anneal it before continuing. Resume shaping only after the metal is ready for further work.
  6. Correct highs and lows. Use a hammer and dolly to move isolated areas, then wheel the surrounding surface so the correction fades into the panel rather than leaving a visible dish.
  7. Form specialized details separately. Make difficult beads, returns or wheel-opening strips as separate pieces when that gives better control. Fit each piece to the buck and to its neighbors before committing to a weld.

Fit every joint before welding

Trim the edges of each section until the joint closes consistently along its length. A panel that only touches at a few points will pull together when welded, creating gaps, warpage and unnecessary grinding. Finalizing the fit before welding is critical because the weld cannot compensate for a poor edge match.

Clamp the assembly to the buck whenever possible. The buck resists movement and keeps the outer surface in its intended position. Check the registration marks, mounting locations, wheel opening and adjacent body gaps after every major trim or clamp change.

Tack and weld in a sequence that limits heat buildup, allowing the panel to cool and checking the contour as you proceed. If a seam moves, correct the fit and support before adding more weld rather than relying on a heavy bead to hold the shape.

Grind, planish and form the flanges

Make the welds part of the surface

After welding, grind the tallest beads nearly flush. Do not grind deeply into the surrounding sheet. Planish the seam with a hammer and dolly to flatten the remaining weld and release small distortions. Recheck the contour on the buck as the seam is worked.

Finish the wheel opening and rear edge

Trim excess metal around the wheel opening and rear edge only after the welded assembly is stable and correctly positioned. Form the flanges with planishing-hammer dies, pliers, a hammer and a dolly as the shape requires. Work around the opening in controlled increments so the flange does not pull the arch out of alignment.

Correct the surface before sanding

Find highs and lows by sighting across the panel and using a straightedge or the reference profiles. Move the metal with hammer-and-dolly work before abrasive finishing; sanding a low spot removes surrounding material and makes later correction harder.

Finish in progressive abrasive stages

Once the surface is correctly shaped and the seams are planished, sand progressively with 180-grit, then 320-grit, and finally 600-grit abrasives. Each finer stage should remove the scratches from the previous stage without changing the panel’s contour. Polishing or additional surface correction is optional, depending on the intended finish and whether the fender will receive further bodywork and paint preparation.

Common problems and practical corrections

  • The replacement looks right but does not mount: return to measurements from trim holes and other fixed body landmarks; recheck the buck’s registration rather than reshaping by eye.
  • A wheel arch has the wrong curve: compare it with the profile-gauge template, remove excess material, and reform the flange in small sections.
  • A broad oil-can low appears: stop sanding, identify the stretched area, and use controlled shrinking or hammer-and-dolly correction.
  • A seam opens during welding: stop adding heat, reclamp to the buck, trim for a consistent joint and resume with a better fit.
  • The panel warps after welding: let it cool, support it on the buck, then planish the seam and correct the surrounding highs and lows before further grinding.
  • Beads or transitions are impossible to form cleanly: separate that detail into a strip or section instead of forcing the entire fender to remain one piece.

What to remember

The intact fender is a measurement reference, not a shortcut around layout. Templates and fixed landmarks make the copy repeatable; a buck supplies both the contour and the support; dividing compound areas makes shrinking, stretching and wheeling manageable; and close fit before welding is what prevents large gaps, distortion and excessive rework. The final sequence is deliberate: grind the welds, planish the seams, form the flanges, correct the surface and sand through progressively finer abrasives.
