Scan for outdated or missing drivers - takes under a minuteDriver Scan →Repair Windows errors before they cause bigger problemsFix Now →The right copper substitute is the material that meets the component’s electrical, thermal, mechanical, environmental and approval requirements—not simply the one with a similar conductivity number. Start by defining the component’s job and governing specification, then size the candidate for resistance, temperature rise, strength, interfaces, corrosion exposure, manufacturability and whole-life cost. Aluminum is an established option for some overhead conductors; brass and phosphor bronze solve particular connector problems. None is a universal drop-in replacement for copper.
What “replacing copper” actually involves
Copper appears in very different roles: a bulk conductor, a spring contact, a connector body, a heat-transfer surface, a wear component or equipment that touches a process fluid. Those roles impose different priorities. A material that makes a durable spring contact may have too much resistance for a busbar. A highly conductive metal may lack the strength, stiffness, corrosion resistance or joining behavior needed by a connector or process part.

Electrical conductivity is normally reported as a percentage of the International Annealed Copper Standard (IACS), with annealed copper treated as the 100% reference. The percentage is useful for comparing a specified grade, but it does not by itself establish current capacity or safe operation. Resistance also depends on length, cross-sectional area, temperature and construction. The finished design must keep resistance, temperature rise and mechanical stress inside the limits of the applicable product and installation standard.

Substitution is therefore an application-specific engineering decision. Before selecting a grade, identify what the part does, where it operates, how it is made and joined, and which authority approves it. A material recommendation that omits those facts is incomplete.

Start with the component’s function
Bulk current conductor
For a cable, busbar or overhead line, the primary questions are allowable current, resistance, thermal rating, voltage drop, fault duty, mechanical loading and the dimensions needed to carry the load. The conductor’s construction—solid, stranded, compacted, bare or insulated—changes its electrical and mechanical behavior. A substitute may require a different cross-section, strand arrangement or support system.
Connector, terminal or spring contact
A connector must carry current while maintaining low and stable contact resistance under vibration, mating cycles and temperature changes. Its body may need formability for stamping or machining; a spring element may need high yield strength and contact force. Surface finish, contact pressure and the way the terminal is crimped, bolted or soldered can matter as much as the base alloy.
Heat-transfer component
For a heat sink, heat exchanger tube or thermal spreader, thermal conductivity, surface area, fluid compatibility, fouling, pressure containment and joining method usually govern. Electrical conductivity is only an indirect clue: within related copper-alloy families, thermal conductivity tends to track electrical conductivity, but an alloy chosen for strength or corrosion resistance can change the heat-transfer design.

Industrial process or wear part
Valves, electrodes, liners, tooling and process-contact parts require a service-specific review of temperature, pressure, fluid chemistry, erosion, abrasion, cleanability and contamination limits. The available evidence does not support a universal ranking of steel, nickel alloys, aluminum alloys or other materials for these duties. The grade and surface condition must be matched to the process specification.
Eight requirements to set before comparing materials
- Electrical performance: Set the required current, maximum resistance or voltage drop, fault current and permissible temperature rise. Include AC effects and the conductor’s actual length and geometry.
- Thermal behavior: Define ambient temperature, duty cycle, enclosure or airflow, allowable hot-spot temperature and the path by which heat leaves the part. A lower-conductivity material can generate more heat at the same current.
- Mechanical properties: Specify tensile strength, yield strength, stiffness, fatigue life, creep resistance, hardness and the loads from tension, clamping, vibration or short-circuit forces.
- Dimensions and mass: Check whether a larger section is acceptable, whether clearances and creepage distances remain compliant, and whether the weight changes supports, joints or installation equipment.
- Contact and joining: Select the termination method—crimp, bolt, weld, braze, solder, pressure contact or mechanical spring—and verify compatibility with coatings, tools, torque and assembly tolerances.
- Environment: Define moisture, salt, industrial pollutants, temperature cycling, ultraviolet exposure, vibration, galvanic couples and any process chemicals. Surface films and dissimilar-metal contact can raise interface resistance.
- Manufacturing and supply: Confirm the available grade, temper, product form, tolerances, coating, minimum order, certification and repeatability from qualified suppliers.
- Whole-life cost: Compare material, redesigned dimensions, hardware, installation, inspection, energy losses, maintenance and replacement—not just the purchase price per kilogram.
A practical selection sequence
- Write a one-sentence function statement. For example: “Stranded bare overhead conductor carrying continuous AC current outdoors under mechanical tension.” This prevents a connector alloy from being compared with a transmission conductor as if they were interchangeable.
- Identify the governing documents. Locate the product standard, installation rules, equipment specification and jurisdictional approval path. Record the edition and scope. A material listed in a handbook is not automatically approved for a particular installation.
- Set numerical limits. Record current, resistance, temperature rise, dimensions, mass, strength, stiffness, contact force, pressure, service life and allowable degradation. Define worst-case ambient and fault conditions rather than nominal room-temperature values.
- Screen candidate grades. Use certified data for the exact alloy, temper, wire or sheet form, dimensions and coating. “Aluminum,” “brass” or “bronze” is not a sufficient material designation.
- Calculate the changed geometry. Recheck resistance, current capacity, voltage drop, heat dissipation, clearances, support loads and joint dimensions after substitution. Do not assume that the original copper size can be retained.
- Evaluate interfaces and environment. Check contact pressure, oxide or sulfide films, galvanic compatibility, sealants, plating, thermal expansion, vibration and the proposed joining process. Test representative assemblies when the interface governs reliability.
- Verify compliance and manufacturing. Obtain drawings, certificates, test reports and installation instructions. Confirm that the final construction—not merely the raw alloy—falls within the applicable standard.
- Compare lifecycle economics. Include energy loss from resistance, additional material or hardware, labor, inspection, downtime and expected replacement. Document assumptions so the decision can be revisited if prices or operating duty change.
Candidate materials and the limits of the evidence
Aluminum and aluminum alloys for overhead conductors
Aluminum conductor wire is an established candidate in overhead power applications. IEC TR 61597:2021 provides calculation methods and examples for stranded bare overhead conductors, including aluminum and aluminum-steel constructions. Its topics include current-carrying capacity, AC resistance and reactance, elongation, creep and loss of aluminum-wire strength at elevated temperatures. IEC 62641:2022 specifies mechanical and electrical properties for aluminum and aluminum-alloy wires used in overhead stranded conductors.

These documents provide a disciplined comparison framework: calculate electrical performance, mechanical loading, temperature effects and construction together. They do not establish aluminum as a drop-in replacement for every copper cable, building-wiring installation, connector or industrial component. A project still has to select the conductor type, strand construction, size, fittings, clearances and approvals required by local rules and the equipment specification.
Aluminum’s suitability also depends on the complete connection system. Terminations must be designed and approved for the conductor material, surface condition, thermal expansion and installation torque. Substituting wire while retaining copper-only lugs or an unverified joint can create a high-resistance interface even when the conductor calculation is sound.
Brass for connector bodies and hardware
Brass is a copper-zinc alloy whose mechanical and manufacturing properties can make it useful for connector bodies, terminals, threaded parts and formed hardware. The trade-off is lower conductivity than pure copper. Copper Development Association guidance gives copper-30% zinc brass at 28% IACS in the cited connector example. It cites copper-5% zinc brass at up to 56% IACS, while noting that changing zinc content changes the strength balance.
Those figures apply to the stated alloy examples, not to every brass grade, temper or production lot. If a brass part carries substantial current, calculate its resistance and temperature rise using the certified grade and actual dimensions. A larger section, shorter path, plating system or different contact layout may be required to meet the electrical limit. If the part is mainly a mechanically robust connector shell, the lower conductivity may be acceptable; that conclusion must come from the design limits rather than the alloy name.
Phosphor bronze where contact force matters
Phosphor bronze is considered in connector designs that need greater contact force and spring performance when conductivity is not the primary requirement. Copper Development Association material guidance describes commonly used connector bronzes containing 5% or 8% tin plus a small amount of phosphorus, with strength and formability changing across tempers.

Higher spring force can help maintain contact through vibration, mating cycles and small dimensional changes. The same alloy, however, may be unsuitable for a high-current path if its resistance or heat generation exceeds the design limit. Verify the exact tin content, temper, thickness, allowable stress, contact resistance and temperature rating in the supplier’s data and the connector specification.

Other metals for industrial duties
Steel, stainless steels, nickel alloys, aluminum alloys and engineered materials may be appropriate for heat-transfer, process, wear or structural functions, but the supplied standards and guidance do not rank them for all such uses. Selection depends on fluid chemistry, pressure, temperature, erosion, galvanic couples, fabrication and industry-specific approval. Treat any general claim that one of these materials “replaces copper” as a request for further definition, not as a finished recommendation.

Resistance, heating and thermal design
For a uniform conductor, resistance rises with resistivity and length and falls with cross-sectional area. In operation, resistive heat follows P = I²R. The Copper Development Association explains that alloys with higher electrical resistivity waste more energy because heat generated by current is proportional to current squared times resistance. This is why a conductivity percentage should never be used alone to approve a substitute.
Temperature then feeds back into the design: metal resistance generally changes with temperature, and elevated temperature can reduce strength or accelerate creep. The design must therefore evaluate the hottest credible operating condition, not only a room-temperature datasheet value. Thermal conductivity, contact resistance, enclosure ventilation and heat sinking determine whether the generated heat can leave the component.
When comparing a lower-conductivity alloy, the possible remedies are a larger or shorter current path, parallel paths, improved cooling, a lower duty cycle or a different material. Each remedy affects cost, dimensions, mechanical loading and compliance, so the electrical calculation and mechanical drawing must be updated together.

Corrosion and standards: keep the test matched to the service
Corrosion evidence is only meaningful when its exposure represents the actual environment. ISO/TR 22801:2026 describes comparative methods for AC-influenced corrosion of conducting alloys exposed to atmosphere in high-voltage power-transmission contexts, including aluminum, copper and their alloys. Its scope should not be presented as a general corrosion test for submerged process equipment, indoor connectors or every industrial atmosphere.
For a real project, define the pollutants, humidity, salt, temperature cycling, electrical stress and dissimilar-metal contacts before selecting a test. A result from a different atmosphere may rank materials incorrectly. Also evaluate joints: galvanic attack can concentrate at a copper-to-aluminum, copper-to-brass or plated interface even when each bulk material performs well alone.
The Bureau of Reclamation facilities handbook discusses conductor and contact materials including copper, aluminum, brass and bronze. The Defense Logistics Agency ASSIST record identifies MIL-HDBK-270 as an active handbook covering metallic material properties, specifications and electrical-conductivity data. ASTM’s electrical standards catalog includes conductor-related specifications such as copper-clad steel tracer wire, while its copper standards catalog includes copper-alloy specifications. Check the current edition and exact scope of any ASTM or other document before treating it as applicable.
Joining and interface decisions can make or break a substitution
- Bolted joints: Verify bolt, washer, surface finish, torque retention, thermal expansion and protection against moisture. Joint resistance and maintenance requirements belong in the thermal calculation.
- Crimped terminals: Use a terminal and tool approved for the exact conductor material, strand construction and size. A visually acceptable crimp can still have unacceptable pull-out or electrical resistance if the combination is unapproved.
- Spring contacts: Check force over deflection, stress relaxation, mating cycles, plating and debris. Phosphor bronze may help with force retention, but its electrical path must still meet the current and temperature limits.
- Welded, brazed or soldered joints: Confirm wetting, intermetallic formation, heat-affected strength, flux or filler compatibility and inspection method for the selected alloy.
- Plated interfaces: Specify the plating material, thickness, porosity, wear life and environmental rating. A plating change can alter contact resistance and galvanic behavior without changing the bulk alloy.
Whole-life cost is more than the raw metal price
A lower quoted price per kilogram does not prove a lower installed cost. A substitute may need a larger section, extra supports, different lugs, new tooling, special surface preparation or additional inspection. Higher resistance can add recurring energy cost and heat-management hardware. If corrosion or contact degradation shortens service life, replacement labor and downtime may dominate the material price.

Application examples: how the decision changes
Overhead transmission conductor
Begin with the line’s current, span, sag, wind and ice loads, temperature range, fault duty and fittings. Use the calculation framework in IEC TR 61597:2021 and property requirements in IEC 62641:2022 for the selected aluminum or aluminum-alloy construction. Then verify clearances, joints, strength at elevated temperature and local approval. This is a defensible aluminum-substitution case because the standards address the conductor construction directly.
Stamped connector terminal
Separate the current-carrying path from the spring or retention function. A brass grade may provide the needed formability and strength, but the cited examples range from 28% IACS for copper-30% zinc brass to up to 56% IACS for copper-5% zinc brass. Calculate the terminal’s actual resistance and heat. If spring force and cycling dominate, a specified phosphor-bronze temper may be considered, provided its conductivity and temperature limits pass the same checks.

Common mistakes and how to correct them
- Choosing by conductivity alone: Recalculate resistance, heat, mechanical loads and interfaces using the finished geometry.
- Calling aluminum a universal copper-wire replacement: Limit the claim to the specific conductor construction and approval path; overhead-conductor standards do not approve every building or industrial installation.
- Using a family name instead of a grade: Record alloy composition, temper, product form, dimensions, coating and certified properties.
- Ignoring the joint: Treat the terminal, crimp, bolt, plating and contact pressure as part of the electrical component.
- Generalizing a corrosion test: Match exposure, pollutants, electrical influence and temperature cycling to service conditions.
- Reporting material-price savings as project savings: Add geometry, hardware, labor, losses, inspection and replacement to the lifecycle model.
- Assuming room-temperature data is sufficient: Check resistance, strength, creep and contact behavior at the maximum operating temperature.
- Skipping approval review: Confirm the current standard edition, local installation rules, certified fittings and equipment manufacturer requirements before procurement.

- Governing product, installation and material standards with edition and jurisdiction
- Exact alloy, temper, product form, dimensions and coating
- Electrical properties at the stated temperature and construction
- Mechanical, thermal, corrosion and contact limits
- Approved joining method, tooling, torque or crimp requirements

Bottom line
Choose a copper substitute by function and specification, then prove the complete design at its real temperature, load, environment and interfaces. Aluminum is a well-supported candidate for specified overhead-conductor constructions, while brass and phosphor bronze can solve connector strength, formability or contact-force requirements when their lower conductivity is designed around. For other electrical and industrial uses, no universal ranking is established: the responsible choice is the grade and construction that pass the applicable calculations, tests, approvals and lifecycle review.
