Choose a 3D-printing process from the part’s job, material requirements, geometry, finish, quantity, and development stage—not from the process name alone. FDM/FFF is often the practical starting point for inexpensive concept models; SLA, DLP, or MSLA suits fine detail and smooth surfaces; SLS and MJF are candidates for complex functional polymer parts; and metal powder-bed processes such as DMLS or SLM serve selected metal applications. The correct choice is the one that delivers the required finished part, including supports, post-processing, inspection, and total cost at your intended quantity.
Start with the part, not the printer
A process label is not a performance specification. The same nominal part can behave very differently depending on its material formulation, machine, orientation, geometry, support strategy, post-processing, and supplier. Formlabs’ comparison of FDM, SLA, and SLS describes them as complementary technologies rather than a universal winner, and cautions that materials are not directly interchangeable between processes. HP’s process-selection guidance likewise treats budget, strength and motion requirements, finish, production scale, and development stage as linked decisions.

Match the process to the development stage
Priorities change as a design matures. A quick concept model may need to be inexpensive and available within a short turnaround. A fit-check prototype must reproduce interfaces and clearances. A functional test may require representative strength, temperature behavior, and surface properties. A production part must also account for repeatability, inspection, supply capacity, and the economics of the full workflow.
Concept and looks-like models
At this stage, speed, low cost, and visual communication usually matter more than production-equivalent material. FDM/FFF can be a sensible choice for general-purpose concept work because it uses accessible thermoplastic filament and has a relatively simple workflow. SLA, DLP, or MSLA can be preferable when a small feature, smooth surface, or presentation-quality appearance is central to the review.
Fit and assembly prototypes
Choose a process that can reproduce the interfaces you need to evaluate. Check the supplier’s dimensional guidance for the specific material and machine, then design the orientation and support strategy around the critical faces. A smooth resin part may make a good visual mock-up, but it should not be treated as equivalent to a thermoplastic component simply because both are described as “plastic.”
Functional prototypes
Use a material family whose mechanical, thermal, chemical, and aging behavior resembles the intended service conditions. Evaluate layer-direction behavior for filament parts, resin formulation and post-cure for photopolymer parts, and powder, cleaning, and finishing requirements for powder-bed parts. If the test is safety-critical or highly loaded, request application-specific data and representative samples instead of inferring performance from a generic process description.
Production and bridge production
For production, the finished-part workflow becomes the product. Build utilization, nesting, supports, powder or resin handling, post-processing, inspection, rejected parts, and supplier capacity all affect the result. SLS can support low-volume or bridge production for complex polymer parts, while MJF is positioned for industrial polymer work and transitions from design to production. Metal powder-bed processes can be appropriate for selected custom metal parts, but qualification, support removal, heat treatment, distortion control, and inspection must be planned from the beginning.
Choose the material family before the process label
Material form strongly influences what a process can deliver. The main families in this comparison are thermoplastic filament, photopolymer resin, polymer powder, and metal powder.
Thermoplastic filament
FDM/FFF deposits melted filament in layers. General-use filaments such as PLA are widely used for accessible prototypes, but the selected filament—not the word “FDM”—determines the relevant strength, temperature, chemical, and aging behavior. Parts can be directionally weaker, show visible layer lines, and require careful attention to watertightness and surface finish. Ask for data tied to the exact filament and build orientation.
Photopolymer resin
SLA, DLP, and MSLA cure liquid resin into solid layers. They are candidates for fine detail, smooth surfaces, and dimensional accuracy, as well as specialized resin applications. Resin formulations differ substantially in mechanical, thermal, chemical, and aging behavior. Supports are normally part of the workflow, and structural applications may require post-curing. A resin part must not be assumed to have the same behavior as a thermoplastic with a similar-sounding name.

Polymer powder
SLS and MJF process polymer powder. In SLS, surrounding unfused powder supports the part, allowing complex features without dedicated support structures and making nested builds possible. Nylon is a common SLS material, but powder choice, surface requirements, dimensional targets, cleaning, and finishing still need review. MJF deposits fusing and detailing agents across a layer and then applies heat; the offered material and supplier process determine whether it fits your application.
Metal powder
DMLS, SLM, and related powder-bed processes fuse metal powder for selected custom parts. Alloy selection, orientation, residual-stress and distortion controls, support design, support removal, heat treatment or other finishing, inspection, and qualification are all part of the process. HP notes that DMLS supports are generally made from the part material, so support strategy directly affects material use and finishing work.

The table is a shortlist, not a ranking. Manufacturer comparisons, including Sinterit’s broader comparison of FDM, SLA/DLP, SLS, MJF, and DMLS/SLM, organize choices around finish, strength and function, resolution, operating cost, and applications. Those broad ratings are vendor guidance rather than independent testing, so use them to frame questions rather than to certify a part.
When FDM/FFF is the right choice
FDM/FFF is often the first process considered because the equipment and filament workflow are accessible and the technology is useful for general-purpose prototypes. It can make functional parts when the chosen thermoplastic, orientation, geometry, and build satisfy the requirement.
The principal trade-offs are visible layer lines, directional behavior, and limitations that can matter for watertightness, isotropy, smooth surfaces, and demanding mechanical performance. Orient a part with its load path in mind, and identify which surfaces need finishing. If the part sees heat or chemicals, evaluate the specific filament rather than relying on a generic “plastic” description.
For a filament quote, ask for the material grade, expected orientation, dimensional capability for the critical features, surface treatment, and the inspection method. A low material price can be misleading if the part needs extensive sanding, sealing, inserts, or repeated builds to achieve an acceptable result.
When SLA, DLP, or MSLA is the right choice
Resin processes are strong candidates when detail, smooth surfaces, and dimensional fidelity dominate the decision. They can produce small features and presentation models that would require more finishing in a filament process. Specialized resins can address particular applications, but each formulation has its own limits.

Plan the complete resin workflow: support placement, removal marks, cleaning, handling, and post-cure. Post-cure can change the final properties, so the condition of a tested specimen should match the condition of the delivered part. If a resin component will carry load, move repeatedly, or face heat or chemicals, request data for the exact resin and cure schedule. Do not transfer a thermoplastic datasheet or expectation to a photopolymer part.

When SLS is the right choice
SLS uses unfused powder around the part as a support medium. That support-free behavior enables complex channels, enclosed features, and nested parts that would need dedicated supports in other processes. It is a candidate for functional polymer prototypes and some low-volume or bridge-production work.
Because powder surrounds the part, the design conversation shifts from support placement to powder removal, access for cleaning, surface texture, and build utilization. Ask how the supplier cleans internal cavities, what surface finish is available, how parts are oriented or nested, and how the chosen powder behaves under the intended loads and environment. Powder-bed capability does not remove the need to verify dimensional accuracy or post-processing.
When MJF is the right choice
MJF builds polymer parts by depositing fusing and detailing agents across a layer and applying heat. Its industrial positioning can make it relevant when a team is moving from development into repeatable polymer production, but the process description alone does not establish a universal advantage in strength, cost, or throughput.

A supplier’s ability to run a particular MJF material consistently may matter more than a general comparison chart.
When metal powder-bed printing is justified
DMLS, SLM, and related technologies are intended for selected metal applications where the alloy, geometry, tooling requirement, or performance need supports the added workflow. Metal powder-bed printing is not simply “plastic printing with metal powder.”
Plan for orientation, supports, residual stresses, distortion, support removal, heat treatment, finishing, and inspection. Supports are generally made from the same metal as the part in DMLS, increasing material use and creating removal work. Ask how the supplier controls distortion, what heat-treatment condition applies to the quoted properties, and which inspection and qualification records accompany the part.
Geometry, orientation, and supports can change the answer
Evaluate geometry before comparing prices. Identify thin walls, small holes, long unsupported spans, internal channels, moving interfaces, and surfaces that must remain cosmetic. Then ask how each candidate process handles them.

- SLA/DLP/MSLA: supports influence marks, cleaning, and the amount of manual finishing; orientation also affects detail and accuracy.
- SLS: surrounding powder can support complex geometry, but trapped powder and internal cleaning access must be designed in.
- MJF: nesting and layer-wide agent deposition make build planning and supplier-specific finishing important.
- Metal powder-bed: supports, heat flow, residual stress, and removal access must be considered before the part is oriented.
Build size is only one constraint. The usable envelope also depends on how many parts fit in a build, spacing and nesting rules, supports, powder removal, and the finishing equipment available afterward.

Compare total cost at the quantity you need
No inspected source establishes a universal quantity at which additive manufacturing becomes cheaper than molding or machining. Obtain quotes at the actual quantities and delivery dates that matter. Compare a finished, accepted part rather than a machine cycle or raw-material figure.
Include these cost elements:
- Machine or service setup and file preparation.
- Material consumed in the part, supports, purge, or surrounding powder allocation.
- Build utilization, nesting, and the number of parts per run.
- Cleaning, depowdering, washing, post-cure, heat treatment, surface finishing, and assembly.
- Inspection, documentation, and any required qualification samples.
- Rejected or reworked parts and the cost of waiting for another build.
- Packaging, shipping, and the supplier’s capacity for repeat orders.
Ask each supplier to separate one-time engineering or setup charges from recurring part cost. Request a quote for a representative quantity and a second quantity that reflects your likely next stage. This reveals whether the process remains practical as demand changes without inventing a universal break-even rule.

Common selection mistakes and how to avoid them
Choosing by technology reputation
Calling one process “strongest” or “most accurate” without naming the material, machine, geometry, orientation, and post-processing hides the variables that determine the result. Replace the reputation-based claim with a requirement and a supplier data request.
Do these 3 things before closing this tab:
1Repair Windows errors before they cause bigger problems2Fix the driver behind crashes, sound loss and screen glitches3Clear out junk files and repair common Windows errorsUsing a visual prototype as a functional proxy
A smooth, detailed resin model can communicate appearance while failing a temperature, impact, or fatigue test. Label the purpose of every prototype and use a representative material and process when the test result will influence production.
Ignoring post-processing
Supports, powder removal, washing, curing, heat treatment, sanding, sealing, and inspection can change dimensions, surface properties, labor, and cost. Put those operations in the original design review and quote.
Assuming a process eliminates orientation effects
SLS’s surrounding powder reduces dedicated support requirements, but every process still has material, thermal, geometric, or finishing considerations. Ask how orientation affects the specific critical features rather than assuming an isotropic result.
Comparing unlike materials
FDM filament, photopolymer resin, nylon powder, and metal powder are different material systems. A process comparison cannot transfer one system’s strength, aging, or chemical behavior to another.

Worked decision examples
Quick enclosure concept
If the goal is to check hand feel, component placement, and approximate fit, FDM/FFF with a general-use thermoplastic may be sufficient. If the enclosure has tiny cosmetic details or must be shown with a smooth surface, SLA, DLP, or MSLA may reduce finishing work. Neither choice proves the final enclosure’s heat or chemical resistance.
Snap-fit or moving prototype
Start with the required flex, cycle life, and direction of loading. A filament build may expose layer-direction limits; a resin build may require a formulation and cure condition suited to repeated movement. If neither candidate has verified data for the service condition, request representative samples and test the finished part rather than selecting from appearance alone.
Nested polymer parts for a short run
SLS is a candidate when several complex parts can be nested and dedicated supports would be burdensome. Confirm powder-cleaning access, surface expectations, dimensional targets, and the supplier’s build-utilization assumptions. MJF may also fit an industrial polymer transition, but its offered material and finishing capability must be checked for the design.

Custom metal bracket
Consider a metal powder-bed process only after confirming that the alloy, geometry, and required performance justify support design, heat treatment, finishing, inspection, and qualification. Request an orientation-specific quotation and documentation for the final heat-treatment and inspection condition.
How to validate a demanding part
Validation should represent the delivered part, not an idealized coupon. Freeze the material grade, machine or supplier, orientation, support strategy, and post-processing condition. Inspect the critical dimensions after finishing, then test under the real load, motion, temperature, chemical exposure, and aging conditions that matter.
For production decisions, retain the process record and acceptance criteria. If the supplier changes material, machine, orientation, or finishing, treat that as a new technical review. Generic descriptions of FDM, SLA, SLS, MJF, or metal powder-bed printing are useful for narrowing options, but they do not certify a particular part.
Decision checklist
- Have you stated what the part must do rather than only how it should look?
- Is the development stage clear: concept, fit-check, functional test, or production?
- Does the chosen material family tolerate the real environment?
- Have orientation, supports, powder removal, and finishing access been designed?
- Are critical dimensions and surfaces tied to a supplier’s process-specific capability?
- Does the quote include setup, material, utilization, post-processing, inspection, rejects, and shipping?
- Are you comparing at the actual quantity and schedule, without relying on an unsupported break-even threshold?
- Will the finished, post-processed part be validated under real service conditions?
The practical answer is therefore conditional: use FDM/FFF for accessible, fast thermoplastic prototypes when its directional and surface trade-offs are acceptable; use SLA/DLP/MSLA for detail and smoothness with resin-specific validation; use SLS or MJF for complex polymer parts when powder workflow and industrial requirements fit; and use DMLS/SLM or another metal powder-bed process only when the metal application justifies its supports, thermal controls, finishing, and qualification. A disciplined requirement sheet and a complete, quantity-specific quote will produce a better decision than any universal ranking.
