How to Check VR Headset CAD Files for Scale, Units, and Fit

A VR headset CAD file is ready for a fit decision only when its units are understood, its physical scale is verified against an independent dimension, and its mating geometry is checked for the exact headset model and revision. A viewport that looks plausible is not proof: an import can be 1,000 times too small when source and import units disagree, and an accurately scaled model still may not represent the headset’s production interface or tolerances.

Use the workflow below to identify the file and interface, establish the unit interpretation, measure a known feature, correct interpretation without unintentionally changing geometry, reopen the exported file, and then evaluate clearances against authoritative dimensions or a trusted physical sample.

What a completed check can—and cannot—prove

A completed check should answer three separate questions rather than treating them as one:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Scale: Do measured dimensions correspond to the intended real-world size?
  • Units: Does the receiving application interpret the coordinates in the same unit system intended by the author?
  • Fit: Do the exact mating surfaces, openings, fasteners, clearances, and adjustment ranges suit the named headset revision?

Scale and units are file and workflow questions. Fit is a product-interface question. Passing the first two does not establish the third. If you have no controlled drawing, revision identifier, or trusted physical reference, the strongest defensible result is “internal scale appears consistent”; it is not a real-world fit approval.

Identify the item and the decision before opening the file

Record the headset identity

Write down the manufacturer, exact headset model, hardware revision if one exists, and the interface being checked. “Fits the headset” is too broad: a facial interface, strap anchor, lens surround, battery cover, controller dock, and cable guide all have different mating features. Revisions can change hole positions, shell curvature, bosses, or clearance zones without changing the product’s familiar name.

Record the file and applications

Capture the filename, revision or commit identifier, native authoring application, export format, and destination application or viewer. Note whether the file is a solid, surface model, or tessellated mesh. Keep the untouched source file so a later correction can be traced to a specific export rather than silently overwriting the original.

Choose an authoritative reference

Prefer a manufacturer drawing, controlled interface specification, or a physical part whose provenance is known. A photograph, marketing rendering, or an unverified community model can help orient you but cannot establish a tolerance or a critical dimension. Select at least one feature that is easy to measure in both the CAD file and the reference, such as hole spacing, a flat-to-flat width, a boss diameter, or an interface opening.

Why unit mistakes produce believable but unusable models

Import settings can override the author’s intent

Autodesk Support documented an Inventor case in which an imported file appeared 1,000 times smaller. Its June 25, 2025 explanation states: “The source measurement units do not match the option while importing the file.” The article notes that a meter-based model interpreted as millimeters is one possible explanation. This is an import-interpretation failure, not evidence that the original geometry was modeled at the wrong size.

When opening or importing, look for a measurement-unit selector, scale factor, or “use file units” option. Record the selected value. If the application offers no reliable metadata, establish the intended unit from the author or from a known dimension before judging the model.

STL has no intrinsic unit agreement

Ansys documentation explains that STL files are unitless and that its Additive application assumes millimeters. The same coordinate values can therefore describe a correctly sized part in one workflow and a part 25.4 times, 1,000 times, or another factor too large or too small in another workflow. The triangular shape can look perfectly reasonable while the physical interpretation is wrong.

Do not write “the STL is in millimeters” merely because the filename, exporter, or viewer suggests it. Treat millimeters as an explicit assumption that must be checked against a dimension or a documented export convention.

Unit interpretation is different from geometric scaling

Changing the import unit tells software how to interpret existing coordinates. Scaling the geometry multiplies those coordinates and changes the model itself. If a meter-authored file is mistakenly read as millimeters, selecting meters (or the application’s equivalent file-unit option) may restore the intended size without modifying the source coordinates. Applying a 1,000× geometric scale instead can create a correct-looking copy, but it also creates a new transformed dataset that must be documented.

Before applying any transform, save a copy, note the original measured dimension, and decide whether the error is metadata interpretation or actual authoring scale. Afterward, measure the same feature again and preserve both the factor and the reason for it.

Format and workflow cautions

File or workflow What to establish What a successful open does not prove
STL mesh Agree on the intended unit because STL coordinates are unitless; Ansys Additive assumes millimeters. That the receiving application used the intended unit, or that mesh resolution is adequate at the mating interface.
STEP or another neutral CAD export Confirm the exporter’s unit choice and the receiver’s import interpretation; inspect whether solids, surfaces, and assembly placement survived. That a nominal unit declaration guarantees correct placement, topology, or revision identity.
Native CAD file Check the document units, part and assembly units, configuration or suppression state, and any external references. That the visible configuration is the one used for the headset revision being checked.
Re-exported deliverable Measure in the source, export using the required convention, reopen in the destination application, and measure again. That completion of the export command means the receiving application interpreted the model correctly.

Neither STL nor STEP is automatically “right” because of its extension. The relevant evidence is the declared or agreed unit, a known reference dimension, preserved geometry at the interface, and a repeatable source-to-destination check.

Seven-step scale and unit verification workflow

1. Freeze the scope

Write the headset model and revision, the part or interface, the source and destination applications, the file format, and the intended unit. If any item is unknown, mark it as unknown rather than silently assuming a popular headset or a standard interface.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

2. Inspect document and import units

Open the source file in its authoring application, if available, and record the document units. In the destination application, inspect the import dialog before accepting defaults. Choose the documented source unit or “file units” only when you know what the file contains. For an STL, record the explicit assumption, commonly millimeters in workflows that follow Ansys Additive’s convention, but do not treat that convention as metadata embedded in the file.

3. Measure overall extents, but use them as a screening check

Measure the bounding length, width, and height of the relevant body or assembly. Extreme values often reveal a factor-of-10, factor-of-25.4, or factor-of-1,000 mistake. A bounding box alone is not a fit test: hidden construction geometry, an untrimmed surface, an accessory body, or an incorrect assembly placement can make the extents misleading.

4. Measure an independently known feature

Measure at least one feature whose real dimension is established by a controlled drawing or a trusted physical sample. Record the CAD value, the reference value, the unit for each, and the deviation. A hole pattern, interface width, or boss diameter is more informative than a visual comparison. If the only reference is a physical part, a digital caliper can help measure that known feature; the instrument does not verify the CAD file by itself.

5. Diagnose the discrepancy

If every measured feature differs by the same factor, suspect unit interpretation or a uniform authoring-scale error. If one feature agrees while another does not, investigate the model, configuration, tolerances, or measurement method rather than applying a global scale. If the discrepancy appears only after import, return to the import-unit setting and repeat the measurement before editing geometry.

6. Correct deliberately and re-measure

Prefer changing the unit interpretation when the coordinates are sound and the import choice was wrong. Use geometric scaling only when the source itself was authored at the wrong scale or the workflow explicitly requires a transformed copy. Save the corrected file under a new revision, record the factor or unit change, and remeasure the original reference feature plus any fit-critical dimension.

7. Export, reopen, and verify the deliverable

Export with the receiving workflow’s required format and unit convention. Close the source application, open the exported file in the actual receiving application or viewer, and measure the same reference feature again. Compare source, exported, and reopened values. A mismatch at this stage means the deliverable is not yet validated, even if the source file looked correct.

Inspect the geometry that controls headset fit

Use the exact mating features

For a physical interface, identify every feature that locates or constrains the part: datums, locating pins, screw holes, clips, rails, sealing faces, lens openings, and cable channels. Measure center-to-center distances, diameters, widths, angles, and offsets from a common datum. Do not infer a mating location from the outer silhouette when the actual interface is controlled by internal bosses or hidden faces.

Check clearances and interference

Compare the mating surfaces in an assembly context. Look for solid overlap where clearance is required, gaps where contact is required, and missing relief around moving or adjustable components. A visually separated exploded view is not a clearance analysis. Section views, interference tools, and distance measurements can expose contact hidden by shaded display.

Account for tolerances and manufacturing reality

A nominal CAD surface is not a universal tolerance specification. Determine the allowable positional, dimensional, and angular variation for the headset revision and for the part you are making. Include fastener clearance, material thickness, print or machining capability, surface finish, and any compression or flexure that the interface relies on. If no tolerance information is available, report nominal alignment only and label the fit as unverified.

Separate wearer adjustment from mechanical fit

Valve’s Index Fit Guide discusses wearer adjustments such as the strap, eye relief, and interpupillary distance (IPD). Those instructions help position a headset on a person; they do not define a universal CAD mating tolerance for every accessory or revision. Use the guide for adjustment context, then obtain interface dimensions and tolerances for the specific hardware you are checking.

Use a clear verdict framework

Verdict Evidence required What you may claim
Scale verified Unit interpretation recorded; at least one authoritative reference dimension agrees within the stated measurement tolerance; reopened export repeats the result. The file’s measured scale is consistent with the named reference and workflow.
Scale plausible, fit unverified Units and reference dimensions are consistent, but no controlled headset interface dimensions or trusted physical sample are available. Internal scale plausibility only; no real-world fit conclusion.
Fit conditionally supported Scale is verified and all critical mating features, clearances, and applicable tolerances are compared for the exact model and revision. Nominal or tolerance-bounded fit for the stated interface and conditions.
Not validated Unknown units, unresolved import factor, missing revision identity, contradictory dimensions, or failed reopened-export check. Do not approve the file for fabrication or a physical fit claim.

Use the narrowest verdict supported by the evidence. “Fits a VR headset” should identify the headset, revision, interface, unit convention, and whether the result is nominal or tolerance-bounded.

Troubleshoot common symptoms

Symptom Likely cause Action
The entire model is uniformly too small or too large. Source and import units disagree, or the source was uniformly authored at the wrong scale. Recheck the import unit, compare a known dimension, and distinguish interpretation from geometric scaling before changing coordinates.
The shape looks right but no real dimension is known. Visual inspection is being used as a scale check. Obtain a drawing or trusted physical feature and measure it; otherwise report only internal plausibility.
Overall dimensions agree, but holes or clips do not. Wrong model revision, configuration, assembly placement, or local geometry. Confirm revision and configuration, establish a common datum, and inspect the exact mating features.
The source measures correctly, but the reopened export does not. Exporter or receiver applied a different unit interpretation, transform, or assembly placement. Record export settings, inspect the destination import dialog, and repeat the source-to-reopened measurement.
An STL imports at a plausible size in one application and not another. STL coordinates carry no intrinsic unit agreement; applications may assume different units. Declare the intended unit for each workflow and validate with the same reference dimension in both applications.
Parts overlap only after manufacturing or assembly. Nominal geometry was checked without clearance, tolerance, thickness, or adjustment analysis. Run an interference and clearance check using the exact revision and stated manufacturing tolerances.

Where NIST resources help—and where they do not

NIST provides downloadable CAD models, STEP files, and test results, along with guidance on verification and validation of CAD and product-manufacturing-information (PMI) exchange. These resources can help you understand exchange testing and build confidence in a CAD translation workflow. They are not a VR headset-specific dimensional specification and cannot supply the fit tolerance for an unspecified headset.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use NIST material to test whether your software exchange process preserves units, geometry, and PMI where applicable. Use the headset manufacturer’s controlled drawing or a measured, identified physical sample to decide whether a particular interface fits.

Keep a compact, auditable check record

A short record prevents a later user from repeating the same uncertainty. Store it beside the corrected export and include:

  • Headset model, hardware revision, and interface or accessory being checked.
  • Source filename, revision, authoring application, and file format.
  • Destination application or viewer and its version, when relevant.
  • Unit declared by the source, unit selected at import, and any STL assumption.
  • Reference feature name, CAD measurement, physical or drawing measurement, units, and stated deviation.
  • Whether the geometry was reinterpreted, uniformly scaled, or left unchanged.
  • Export format and settings, reopened-file measurement, and receiving application.
  • Fit features inspected, tolerances used, and items explicitly not checked.
  • Final verdict using a narrow phrase such as “scale verified; fit unverified.”

This record is a practical control for your project. It is not a claim that any particular software vendor or standards body mandates this exact checklist.

When to stop and request better evidence

Stop the fit review when the headset revision is unknown, the source and receiving units cannot be established, the only comparison is a screenshot, or critical interface dimensions conflict. Ask for the original CAD configuration, a controlled drawing, a revision-controlled interface specification, or a trusted physical sample. Do not compensate for missing evidence by choosing a familiar headset dimension or by assuming that a visually similar shell shares the same mounting pattern.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

If the file passes the unit and scale checks but lacks authoritative mating data, deliver it as a scale-checked model with fit still open. That wording preserves the useful result without turning a file-integrity check into an unsupported hardware guarantee.
