How to Adjust Cement Mix and Extrusion Settings for 3D Printing

Adjust cement mix and extrusion settings as one system, not as separate knobs. A printable cementitious material must move steadily through the pump and hose, leave the nozzle as a continuous filament, and remain stiff enough to support later layers. Change one variable at a time, record the material’s age and machine setup, and treat every published pressure, speed, nozzle size, or rheology value as specific to the equipment and mixture that produced it.

This guide covers extrusion-based cementitious 3D printing: how to establish a baseline, identify whether a failure begins in the material or the machine, tune formulation and motion, and validate results without mistaking a good-looking bead for structural proof.

What makes a cement mix printable?

Printability is a balance among three stages:

  • Pumpability: the mix travels through the selected pump and hose without excessive pressure, segregation, bleeding, or blockage.
  • Extrudability: the material exits the selected nozzle as a continuous filament without tearing, splitting, or unacceptable distortion.
  • Buildability: deposited layers retain their geometry while carrying the weight of subsequent layers.

A mix can succeed at one stage and fail at another. A fluid mortar may pump easily but spread after deposition. A stiff mix may hold a sharp bead yet overload the pump or fracture at the nozzle. Buswell and coauthors describe the design principle this way: “3DCP mix design has its foundation in wet mixed mortars used in spraying applications: it must be both pumped and sustain its shape with little or no deformation after extrusion.”

The usable window changes after water first contacts the cement. Plastic viscosity, static yield stress, thixotropy and open time evolve as hydration and structural build-up proceed. Therefore, the same batch can print acceptably at one elapsed time and clog or sag later. Always record elapsed time from first water-cement contact, not merely the clock time at which a layer was printed.

Set a baseline before changing anything

Begin with a repeatable batch and a known toolpath. The baseline lets you distinguish a genuine improvement from normal batch-to-batch variation.

Record the material

  • Cement or binder types and their proportions.
  • Supplementary binders or fillers, such as fly ash or limestone filler.
  • Aggregate shape, maximum size, grading and aggregate-to-cement ratio.
  • Water addition, admixture type and dosage, and the sequence in which each ingredient enters the mixer.
  • Batch mass or volume, ambient and material temperature when measured, and mixing duration.
  • Elapsed time at mixing completion, pump start, first extrusion and each test layer.

Record the printer setup

  • Pump type, hopper condition, hose material, hose length, internal diameter, bends and elevation changes.
  • Nozzle shape and dimensions, including the outlet width and height for rectangular sections or diameter for circular sections.
  • Target layer height and width, nozzle standoff from the previous layer, deposition rate or volumetric flow, travel speed and path geometry.
  • Time between successive layers, pause durations, acceleration and deceleration settings, and the build height reached.

Photograph the filament and note pressure behavior, interruptions, tearing, spreading, layer offset and any visible bleeding or segregation. This information is more useful than a single “best setting” detached from its setup.

Diagnose the failure stage first

Do not immediately add water or increase pressure. Identify where the process first departs from the baseline, then test the smallest plausible change.

Poor delivery, pressure spikes or a blocked line

Inspect mixture homogeneity, aggregate size relative to the hose and nozzle, the elapsed time since mixing, hose routing and pump rate. Poor grading, a large particle lodged at a restriction, material that has stiffened during a pause, or an overly aggressive pumping rate can produce pressure spikes, segregation, bleeding or blockage. Check the hopper for bridging and verify that the hose is fully charged before blaming the nozzle.

  • Stop the pump safely and relieve pressure before opening a line.
  • Check whether the obstruction is at the hopper, a hose bend, a reducer or the nozzle outlet.
  • Compare a fresh, well-mixed sample with the material remaining in the hose; a difference indicates time-dependent stiffening or segregation.

Interrupted, torn or split filament

Extrudability depends on paste volume and homogeneity, nozzle geometry, material condition and the relationship between material flow and head movement. A filament that repeatedly narrows and breaks may indicate insufficient flow for the travel speed. A filament that bulges at corners may indicate too much flow, excessive deceleration or a nozzle that is too close to the previous layer. Splitting along the length can indicate poor cohesion, aggregate interference or a nozzle passage that is too small for the grading.

Sagging, spreading or collapse

Evaluate buildability rather than simply increasing yield stress. Layer width and height, deposited mass, the interval before the next pass and the material’s changing structural build-up all affect collapse. As the wall grows, the lower layers carry more load. A bead that supports two layers may deform under ten. Compare deformation at a fixed time and layer count, and distinguish immediate spreading from delayed settlement.

Weak interfaces or cold joints

Look at pauses, cycle time and the condition of the exposed layer before the next layer arrives. A long interval can allow the previous layer to stiffen, reducing interlayer contact and creating a cold joint. Record whether the interruption came from a planned toolpath pause, a pump refill, a blockage or a software stop; the cause determines the remedy.

These mappings are starting points, not proof of a single cause. Change one factor where possible, repeat the trial, and compare against the same baseline.

Adjust the cementitious mix with the printer in mind

Binder and supplementary materials

Binder type and supplementary binders alter water demand, particle packing, setting behavior and rheology. In the experiments summarized by Buswell and coauthors, mixtures containing CEM I with fly ash and mixtures containing CEM I with limestone filler both achieved pumping and extrusion, but their measured rheology differed substantially. That difference illustrates why a replacement material cannot be copied into another formulation without re-tuning flow and build-up.

Use one formulation change per trial. Hold aggregate, water, admixture, mixing sequence and printer settings constant, then assess delivery, filament continuity, shape retention and open time. If a replacement improves pumpability but reduces layer stiffness, the correct response may be a process adjustment or a different dosage rather than more water.

Chemical admixtures

Admixtures can change flow, cohesion, setting and the length of the usable window. A small dosage change can affect several stages at once: pump pressure, nozzle continuity, shape retention and the interval available for bonding. Weigh additions accurately, document the active product and dosage basis, and evaluate the batch at the same elapsed times as the baseline. Never assume that an admixture’s behavior in conventional cast concrete transfers directly to extrusion printing.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Aggregate size, shape and grading

Aggregate must pass every restriction in the delivery path while still contributing to a stable filament. Angular or poorly graded particles can increase resistance and promote bridging; a deficiency of fine material can reduce cohesion and expose the filament to tearing. Compare the maximum particle size with the smallest hose, reducer and nozzle passage, not just the nozzle’s nominal width. If segregation appears in the hopper or at the outlet, inspect grading and paste volume before increasing pump pressure.

Water, paste volume and open time

Water changes viscosity and yield stress, but it also changes shape retention and the time available before stiffening. Instead of treating water as a universal cure for high pressure, define the required behavior at three checkpoints: stable pumping, continuous extrusion and support of the next layer. If the mix is too stiff at all checkpoints, a controlled water or admixture adjustment may help; if it is fluid initially but collapses later, the issue is likely build-up or timing rather than delivery alone.

A controlled formulation sequence

  1. Prepare a baseline batch using the recorded mixing sequence.
  2. Run a short pump-only test to check pressure stability and segregation.
  3. Extrude a single filament at fixed flow, speed and standoff.
  4. Stack a small, fixed number of layers and measure width, height and deformation over time.
  5. Change one formulation variable, such as filler proportion or admixture dosage, while keeping the machine unchanged.
  6. Repeat at the same elapsed times and retain samples or photographs for comparison.

Tune extrusion and motion settings together

Nozzle geometry

Nozzle width and height set the available flow area and influence the deposited cross-section. Shape also matters: a rectangular outlet can flatten a bead differently from a circular outlet, while corners and contractions create local resistance. Set the nozzle so it is close enough to consolidate the layer without scraping or starving the outlet. Measure the actual opening; wear, residue and flexible components can make the nominal dimension inaccurate.

Deposition rate and travel speed

Volumetric flow and travel speed determine how much material is placed per unit length. If flow stays constant while travel speed rises, the filament becomes narrower or discontinuous. If flow rises without a matching speed increase, the bead becomes wider or taller and may buckle at turns. Tune the pair together, then verify the result with a straight path and a path containing the turns used in the real geometry.

Layer height, width and standoff

Layer dimensions affect both appearance and structural loading. Excessive standoff can leave a rounded, poorly bonded interface; insufficient standoff can smear the previous layer, raise resistance and force material sideways. Establish a target bead width and height, measure several locations, and adjust standoff in small increments. Keep the target constant while comparing mixes so a geometry change does not hide a material change.

Path geometry, acceleration and pauses

Sharp turns, starts and stops alter local deposition even when the commanded speed is unchanged. Reduce acceleration or add controlled corner compensation if beads thicken at turns. Keep pauses as short and repeatable as practical. If a pause is unavoidable, record its duration and evaluate whether the exposed layer needs protection or a revised cycle time to preserve bonding.

What published numbers do—and do not—tell you

Published values are demonstrations of setup dependence, not universal calibration tables. The 2018 roadmap summarizes experiments using a 40 mm × 10 mm rectangular nozzle at 30–35 mm/s and a 9 mm circular nozzle at 50–66 mm/s on a gantry positioning system. Later robotic-arm trials in that literature reported speeds above 300 mm/s. These configurations differ in nozzle, machine, path and material, so the numbers must not be collapsed into a recommended speed range for another printer.

Reported configuration Reported value How to interpret it
Rectangular nozzle, 40 mm × 10 mm, gantry positioning 30–35 mm/s Study-specific deposition speed; not a universal setting.
Circular nozzle, 9 mm diameter, gantry positioning 50–66 mm/s Different outlet and machine; compare only within its reported setup.
Robotic-arm trials summarized in the same roadmap Above 300 mm/s Shows that machine architecture and process conditions can change the feasible range.

Use rheology figures as context, not recipes

Rheology helps explain why a mix behaves as it does, but a measured value is meaningful only with the material, instrument, geometry and test procedure.

Mixture reported by Thrane et al. Plastic viscosity Yield stress Context
CEM I with fly ash 38.7 ± 4.5 Pa·s 0.59 ± 0.08 kPa Reported as suitable for pumping and extrusion in the experiments summarized by Buswell et al. (2018).
CEM I with limestone filler 21.1 ± 2.4 Pa·s 0.27 ± 0.03 kPa Reported as suitable for pumping and extrusion in the same study summary.

The roadmap also reports a 0.3–0.9 kPa yield-stress zone associated with preventing blockage during pumping while allowing extrusion without filament fracture, based on Le et al. as summarized by Buswell et al. That interval belongs to the cited experiments; it is not a specification for every cement, aggregate or pump.

The 2023 review by Paritala and coauthors identifies plastic viscosity, static yield stress, thixotropy and open time as significant rheological properties. A rheometer can reveal trends, but dense cementitious suspensions may experience wall slip and particle migration in common measurement geometries. Select a method suited to the aggregate size and viscosity, and report the geometry, shear history and procedure. A value from one instrument should not be treated as directly interchangeable with a value from another.

Validate with a staged print test

  1. Screen the fresh batch. Confirm uniform mixing and note temperature and elapsed time.
  2. Check delivery. Pump through the complete hose and nozzle path without depositing a wall. Watch for pressure rise, pulsing, segregation and leaks.
  3. Check a straight filament. Use fixed flow, speed and standoff. Measure continuity, width and visible tearing.
  4. Check a cornered path. Include the turns, starts and stops used in the intended object. Observe local bulges and gaps.
  5. Stack a controlled specimen. Print a fixed number of layers at a fixed interval. Measure deformation and layer alignment as height increases.
  6. Check the time window. Repeat the straight-filament and stack tests at planned elapsed times to identify when pumping, extrusion or bonding degrades.
  7. Change one variable. Compare the new trial with the baseline using the same nozzle, path, batch size and observation method.
  8. Confirm repeatability. Repeat a promising setting on at least another controlled batch before treating it as a process setting.

Visual inspection is useful screening, but it does not establish hardened strength, durability or structural compliance. The Buswell roadmap states: “There are no formal reference tests to evaluate the extrudability and currently this is evaluated by visual inspection.” The 2021 review by Chen and coauthors likewise describes a lack of standardized pumpability test setups in the literature it examined. For structural or commercial work, use project-specific engineering tests and current jurisdictional requirements.

Troubleshooting matrix

Observed symptom First checks Controlled next step
Pressure rises steadily during a run Material age, stiffening, hose bends, aggregate bridging, nozzle residue Repeat with a fresh batch and clean path; if pressure stabilizes, investigate open time or restriction before changing the recipe.
Pressure pulses and filament alternates thick/thin Hopper bridging, segregation, inconsistent pump feed, trapped air Improve hopper charging and mixing consistency, then retest at the same flow and speed.
Filament breaks at the nozzle Flow too low for travel speed, poor cohesion, outlet too small, aggregate interference Hold the mix constant and reduce speed or increase flow slightly; if the break remains, inspect grading and nozzle passage.
Bead spreads immediately Low structural build-up, excessive flow, small standoff, warm or aged material effects Hold flow constant and test a modestly higher speed or standoff; if support remains inadequate, evaluate formulation and cycle time.
Lower layers deform as height increases Deposited mass, layer interval, insufficient buildability Reduce layer load or interval while keeping the mix fixed, then assess whether additional stiffness is needed.
Gaps appear after a pause Restart synchronization, material stiffening in the line, cold-joint timing Standardize pause and restart commands, purge only under a safe procedure, and shorten or redesign the cycle where possible.
Layer bond is weak despite good shape Long interval, dry or stiff surface, contamination, insufficient contact pressure Test a shorter interval and consistent standoff; evaluate hardened interfaces separately from fresh geometry.

Plan equipment and batch size around the process

Batch size should follow deposition rate, component geometry and the time available before the material changes. A mixer that is too small creates repeated interruptions and age differences between batches; one that is too large can make a failed trial expensive and difficult to reproduce. For most development work, a mortar mixer capable of producing repeatable cementitious test batches is the enabling equipment category—not a substitute for tuning the complete pump, hose and nozzle system.

Advanced programs may use a cement-compatible rheometer or an external testing service. Before relying on a result, verify that the instrument handles the aggregate size, yield behavior and viscosity of the actual mix, and document its method. The technical sources do not establish a universally preferred supplier or service.

Keep a trial record that another operator can reproduce

Use one record per batch and link it to photographs or sensor data. Include:

  • Batch identifier, ingredient masses, water and admixture additions, mixing sequence and mixing duration.
  • Material and ambient temperature, elapsed times and any pauses.
  • Pump, hose, nozzle and printer identifiers, dimensions and cleaning state.
  • Commanded flow, travel speed, layer dimensions, standoff, acceleration and layer interval.
  • Pressure observations, filament measurements, deformation, defects and the exact variable changed.
  • Decision: reject, repeat, or carry forward for a hardened-property test.

This record prevents a common error: copying a number from another machine while omitting the conditions that made the number work.

Practical decision rules

  • If delivery fails before material reaches the nozzle, investigate homogeneity, grading, open time and the pump path before changing motion settings.
  • If delivery is stable but the bead tears, compare flow-to-speed balance, nozzle geometry and paste cohesion.
  • If the bead is continuous but collapses, focus on structural build-up, layer dimensions, deposited mass and cycle time.
  • If fresh geometry is acceptable but interfaces are weak, investigate pauses and surface condition rather than simply increasing stiffness.
  • If a rheology value looks promising but the print fails, trust the full-process observation: instrument numbers are context, not a guarantee.
  • If a setting works only once, treat it as an observation until a repeat batch confirms it.

The reliable approach is therefore iterative and coupled: establish a baseline, identify the first failure stage, adjust one material or machine variable, repeat under the same conditions, and validate the complete stacked-layer process. There is no evidence-backed universal cement recipe, pump pressure, nozzle size or travel speed that can be transferred safely to every extrusion printer.
