For a U.S. electric-vehicle owner, replacing a traction battery typically means budgeting about $5,000 to $20,000 or more. That is an orientation range, not a quote: the final bill depends on the vehicle, model year, usable capacity, battery chemistry, replacement method, labor market and warranty coverage.

Manufacturers often do not publish retail replacement-pack prices. Before assuming you must pay the full amount, have the manufacturer or dealer verify the battery warranty and diagnose the fault on your exact vehicle.

What the replacement price usually covers

A traction battery is the high-voltage pack that powers the motor. It is different from the small 12-volt battery used for accessories and vehicle control systems. A traction-pack replacement generally includes the pack itself, removal and installation labor, high-voltage isolation and testing, coolant or sealing work where required, and software commissioning. An estimate can be misleading if it lists only a battery component and leaves labor, shipping, disposal or programming out.

AAA’s consumer guidance gives the following U.S. ranges for parts and labor. They are illustrative ranges published for battery-size categories, not guaranteed prices for a particular model, shop or date.

Approximate pack size AAA illustrative replacement range (parts and labor) How to interpret it
20–30 kWh $4,000–$9,000 Commonly associated with smaller or earlier EVs; condition, availability and labor can move the price substantially.
40–60 kWh $7,000–$14,000 A broad mid-size category; the vehicle’s battery design and dealer procedures still matter as much as capacity.
75–100 kWh $10,000–$18,000 Larger packs require more cells and materials, but capacity alone does not set the invoice.
100+ kWh $15,000–$25,000 or more Flagship and large-truck packs can exceed this range when labor, logistics or additional damage is involved.

AAA also cites approximately $5,000–$16,000 for a Nissan Leaf battery and $15,000–$25,000 or more for a Rivian R1T pack. Those figures are examples from the source, not confirmed quotes for every model year, battery option, dealer or independent repairer.

Why two EVs can have very different bills

Pack capacity and physical design

More usable kilowatt-hours generally mean more cells, cooling hardware and structural material, but a simple price-per-kWh calculation is unreliable. A pack may be built as one service assembly or as several modules. Some designs require lowering the entire pack from the vehicle; others permit limited component replacement. Underbody shields, crash structures and liquid-cooling connections can add labor.

Vehicle make, model year and battery configuration

Even within one nameplate, a standard-range and long-range version may use different chemistry, module count, connectors and software. A replacement must match the vehicle’s configuration and control systems. Older packs may be harder to source, while a newer pack can require updates or calibration before the vehicle will operate.

Diagnosis and extra damage

A warning message or reduced range does not prove that the entire pack has failed. The cause could be a battery-management sensor, contactor, cooling problem, wiring fault, charger issue or a single weak module. Collision, flood or thermal damage can require additional components and safety inspections. Ask the shop to identify the failed part and the diagnostic evidence before approving a full-pack replacement.

Labor, logistics and local market

High-voltage work requires trained technicians, insulated equipment and controlled procedures. Labor rates vary by region and by whether the work is performed at a dealer or an independent specialist. A pack may need special shipping, a core-return charge or hazardous-material handling. Confirm whether these items are included in the written estimate.

Check the battery warranty before paying

The U.S. Department of Energy’s Alternative Fuels Data Center says many manufacturers offer EV battery warranties of eight years or 100,000 miles. That is a common benchmark, not a universal promise. Your vehicle’s in-service date, mileage, state of registration, battery type, capacity-retention threshold and exclusions control eligibility.

  1. Find the in-service date. It is usually tied to the vehicle’s original delivery or warranty start, not the date you bought it used.
  2. Read the battery-warranty booklet. Look for both defect coverage and any minimum state-of-health or capacity-retention requirement.
  3. Ask the manufacturer or dealer to verify eligibility by VIN. Request the remaining time and mileage in writing.
  4. Ask what diagnostic threshold applies. A warranty may cover a failed component but not normal degradation unless capacity has fallen below a stated limit.
  5. Clarify exclusions. Flooding, collision damage, unauthorized modifications or improper repair may be handled differently from an internal battery defect.

The AFDC advises owners to discuss battery life and warranty terms with the dealer. Do that before authorizing a paid teardown or replacement.

How often does an EV battery actually need replacement?

A large potential invoice does not mean replacement is routine. The National Highway Traffic Safety Administration says battery packs could last the lifespan of the vehicle, while noting that many factors affect longevity. Temperature exposure, charging patterns, age, mileage, chemistry, cooling performance and physical damage all influence outcomes.

The U.S. Department of Energy summarized a Recurrent study of about 15,000 plug-in vehicles from model years 2011–2023. Failure-related battery replacements outside recalls were 1.5% in that sample. For model years 2016–2023, the rate was well under 1%, and most replacements were covered by the manufacturer’s warranty. The study excluded recall replacements and represents the vehicles in its sample; it cannot predict what will happen to an individual car.

Gradual range loss is not the same as a failed pack. Lithium-ion batteries normally lose some capacity over time. A vehicle can remain usable for years even when its maximum range is lower than when new. A professional state-of-health test can distinguish expected degradation from a defect.

Manufacturing cost is not your repair price

DOE figures are useful for understanding industry economics, but they should not be used to predict a consumer invoice. The Vehicle Technologies Office estimated a light-duty lithium-ion battery-pack manufacturing cost of $139 per usable kWh for 2023 production at a scale of at least 100,000 units annually. That is a modeled factory cost under specified production assumptions, not a retail replacement price.

DOE’s January 2025 report gave representative high-voltage battery manufacturing-cost estimates for different vehicle classes:

Vehicle class Representative modeled manufacturing cost What the figure does not include as a consumer quote
Compact car $9,185 Dealer or repair-shop margin, removal and installation, diagnosis, transport, taxes, programming and other service costs.
Midsize car $9,929 It is not a guaranteed price for any specific battery or model year.
Midsize SUV $11,032 Actual pack design, chemistry and regional labor can differ.
Pickup truck $15,368 The estimate is modeled manufacturing cost, not an installed replacement invoice.

Because manufacturers typically do not publish replacement-pack pricing, the only dependable number for your car is a written estimate tied to its VIN and repair scope.

How to get a defensible replacement estimate

  1. Record the symptoms. Note warning messages, charging interruptions, sudden range changes, power limits, unusual heat or coolant alerts. Save dashboard photos and dates.
  2. Check for recalls and warranty coverage. Give the dealer the VIN and ask whether a recall, service campaign or battery warranty applies before paying for extensive work.
  3. Request a diagnostic report. It should identify fault codes, test results and whether the problem is in the pack, a module, the battery-management system, charging equipment or another vehicle system.
  4. Get an itemized written estimate. Require separate lines for the battery or modules, labor hours, coolant and seals, programming, shipping, disposal, taxes and any core charge.
  5. Ask whether the proposal is a full-pack replacement or module-level repair. The sources available for this topic do not establish standardized module-repair prices across makes, so compare the actual scope rather than a headline number.
  6. Obtain a second opinion with the same scope. Give both providers the same diagnostic report and ask them to state whether the replacement part is new, remanufactured or used, and what warranty it carries.
  7. Compare the repair with the vehicle’s value. Include remaining warranty, expected range, charging capability, tires, suspension, insurance and likely resale value—not just the battery line item.

When a module repair may be proposed

Some packs are serviceable at a module or component level; others are treated by the manufacturer as sealed assemblies. A module repair can cost less than a complete pack, but it may not be available, may carry a different warranty and may not address widespread aging. Ask the technician:

  • Which module or component failed, and what test established that?
  • Will the replacement module be new, remanufactured or used?
  • How will cell balancing and battery-management software be handled?
  • What warranty covers the repaired pack, and for how long or how many miles?
  • Could other aged modules make another repair necessary later?

Do not compare a module quote with a full-pack quote as if they were equivalent products. They solve different problems and carry different risks.

Safety: do not treat this as ordinary DIY work

High-voltage packs can retain dangerous energy even when the vehicle is switched off. NHTSA advises contacting the dealer if a battery may be damaged. Battery removal, opening, lifting and electrical isolation require vehicle-specific procedures, insulated equipment and training. A consumer scan tool or general repair kit does not make pack replacement safe.

If the vehicle has been in a crash, exposed to floodwater or shows smoke, heat, leaking fluid or repeated isolation faults, keep people away from the vehicle and follow the manufacturer’s emergency guidance. Do not store a potentially damaged high-voltage vehicle inside a building until a qualified professional has assessed it.

Questions to put on the estimate

  • Is the diagnosis covered by warranty, and will the fee be credited if a repair is authorized?
  • Does the price include parts, labor, taxes, shipping, disposal, programming and post-repair testing?
  • Is the replacement pack new, remanufactured or used, and what is its documented capacity?
  • What warranty applies to the part and the workmanship?
  • Are there recalls, service campaigns or software updates that change the recommended repair?
  • How long will the vehicle be unavailable, and is specialized transport required?
  • What happens to the old pack, and is there a refundable core charge?

Making the repair-or-replace decision

Use the exact, installed estimate—not a per-kWh internet calculation—as the starting point. A vehicle still inside its battery warranty may justify pursuing the claim before considering alternatives. Outside warranty, compare the repair with the car’s current market value and with the cost of replacing the vehicle, while accounting for financing, taxes, insurance and the condition of the rest of the car.

If the diagnosis shows normal degradation rather than a safety or reliability failure, continued driving may be reasonable. If there is an isolation fault, thermal event history, severe imbalance or structural damage, follow the qualified technician’s safety recommendation rather than delaying because the vehicle still moves.
