How Humanoid Robots Sense People and Avoid Collisions in Factories

Factory humanoids do not avoid collisions with a single camera. They combine cameras and depth sensors, LiDAR, mmWave radar, joint and contact sensing, and safety-rated controls. Software fuses those observations to estimate where people and objects are, predicts whether a movement will enter a protected zone, then slows, reroutes or stops the robot. Physical safeguards such as light curtains, interlocked doors and emergency stops provide additional layers when onboard perception is blocked, degraded or too slow.

What a factory humanoid has to detect

A humanoid operating near workers must understand more than whether something is directly in front of its torso. It needs to detect a person entering from the side, recognize free space for a footstep, track a hand reaching toward a tool, estimate its own position, and notice contact or unexpected load. The hazards change with the task: walking through an aisle, handing over a part, reaching into a bin and carrying a payload each produce different blind spots and stopping requirements.

  • Geometry: the shape and distance of people, fixtures, tools and floor edges.
  • Motion: the position and velocity of a worker, the robot and moving equipment.
  • Contact and load: forces at joints, feet, hands or an end effector.
  • Presence under poor visibility: detection that remains useful when lighting, dust or contrast undermine optical sensors.
  • Robot state: whether a sensor, network link, actuator or control function has failed.

No one modality provides all of these reliably. A safe design treats every sensor as one contributor to a risk-controlled system rather than as a guarantee that the robot will always see a person.

Which sensors humanoids use

Cameras and depth cameras

Color cameras classify people, tools, pallets and other objects. Stereo, structured-light and time-of-flight depth cameras add distance for a three-dimensional scene. Together they can identify a worker’s body position, locate free floor area and support hand-eye coordination.

Optical sensing is information-rich but conditional. Glare, darkness, backlighting, smoke, dust, a worker hidden behind a fixture, or a body part outside the field of view can reduce confidence. A perception system should expose those confidence changes to the safety controller instead of silently treating an uncertain image as a clear path.

LiDAR

LiDAR measures range with laser pulses and returns a three-dimensional point cloud. A humanoid can use it to build or update a map, localize itself, detect obstacles and measure clearance around its legs and arms. Unlike a conventional camera, LiDAR supplies direct geometric distance and is less dependent on surface color.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

LiDAR still has occlusion and coverage limits. A sensor mounted on the torso may not see a low object behind a leg, while a head-mounted unit can lose a worker hidden by a rack. Buyers should examine the complete field of view, minimum and maximum range, scan update rate and performance around reflective, transparent or dusty surfaces.

Millimeter-wave radar

MmWave radar detects motion and presence using radio waves. It can complement cameras and LiDAR when illumination changes, and it may continue detecting a person where optical contrast is poor. Radar is useful for an intrusion layer and for confirming that a space is occupied.

Radar generally provides less detailed shape information than a camera or point cloud. Its mounting position, antenna pattern and signal processing determine whether it can distinguish a worker from nearby machinery. It should be evaluated for false alarms and missed detections in the actual cell, not only in an open demonstration area.

Tactile, force and torque sensors

Torque sensors in joints, force sensors in wrists or feet, and tactile sensors in hands report load and contact. They can detect that an arm has met resistance, that a gripper is squeezing unexpectedly, or that a foot has landed on an unstable surface. These measurements support force and power limiting after contact and help the controller recognize a collision or trapped object.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Contact sensing is a response layer, not permission to make high-speed contact. A robot must still reduce speed and avoid contact whenever possible because the safe force depends on body region, velocity, geometry and the task’s risk assessment.

Audio and other signals

Microphones can support voice interaction and anomaly detection, such as an unusual machine sound or a shouted warning. Audio is normally supplementary: factory noise, hearing protection and reverberation make it unsuitable as the sole presence detector. Encoders, inertial measurement units and motor-current signals also help estimate the robot’s posture and detect a fall or actuator problem.

How sensing becomes collision avoidance

The robot runs a closed control loop rather than waiting for a camera event. A typical sequence is:

  1. Acquire observations. Cameras, depth sensors, LiDAR, radar and internal sensors produce time-stamped measurements. Health checks report missing data, excessive noise or a blocked view.
  2. Fuse and track. Software combines compatible observations into a scene model and tracks people, objects and the robot itself. Tracking supplies position, direction and estimated velocity instead of a single snapshot.
  3. Define protected zones. The controller surrounds hazardous body parts, tools and planned footsteps with zones whose size changes with speed, payload, braking ability and uncertainty. An arm tool may need a different zone from a foot.
  4. Predict the motion. The planner tests whether the next step, reach or carried load could enter a zone occupied by a person or obstacle. It accounts for perception latency and the distance needed to brake.
  5. Choose a response. Depending on the intrusion level, the robot can limit speed, pause an arm, select another path, or command a protective stop. A closer zone normally requires a faster and more decisive stop.
  6. Verify the stop and recover. Safety-rated monitoring confirms that motion and energy have fallen to the required state. The system should require an intentional reset after a protective stop, investigate the cause and re-check the area before resuming.

OSHA describes this graduated behavior: “Even now, there are integrations that cause the robot application to slow down upon initial intrusion detection, but if the worker(s) get closer to another detection zone, the robot stops before contact by the robot application can happen.” The exact zones and reactions must be engineered for the particular robot, tool and cell.

Why onboard sensors are not the whole safety system

Onboard perception moves with the humanoid and can protect a changing path, but it has finite coverage, processing delay and failure modes. A worker may be hidden by a payload, a sensor may be dirty, or a network connection to a safety function may be lost. External safeguards create boundaries that do not depend on the robot’s current viewpoint.

Layer What it detects or prevents Typical limitation
Onboard cameras and depth sensors People, objects, free space and body position around the robot Lighting, occlusion, contamination and field-of-view gaps
Onboard LiDAR Three-dimensional range, mapping, localization and obstacle clearance Occlusion, reflective or transparent surfaces and scan coverage
Onboard mmWave radar Presence and motion when optical visibility is poor Coarser shape information and site-specific clutter or false alarms
Force, torque and tactile sensing Contact, unexpected load and collision response Acts after force begins; allowable force depends on the risk assessment
Safety light curtains and scanners Intrusion into a defined boundary around a machine or cell Must be positioned to cover bypass routes and remain effective during resets
Interlocked doors and safeguarded perimeters Prevent access while hazardous motion is enabled Can constrain workflow and require validated access procedures
Emergency stops and safety-rated monitoring Command a controlled or emergency stop when a hazardous condition is identified They do not replace risk assessment, guarding or correct stopping performance

These layers solve different parts of the hazard. A light curtain can stop a robot before a person reaches a known danger area; onboard sensors can manage a humanoid’s unpredictable walking path. The integration must ensure that a failure in perception does not leave a hazardous motion enabled.

Standards and the current regulatory picture

ISO 10218-1:2025, Edition 3, published in February 2025, addresses safe design and risk reduction for industrial robots before system integration. It is a foundation for evaluating the robot itself, but a complete humanoid application still requires assessment of the cell, tooling, software, payload, speed and interaction pattern.

OSHA states that the United States has no robotics-specific OSHA regulation and points employers toward consensus standards, including ANSI/RIA R15.06, together with risk-assessment and safeguarding guidance. Compliance responsibility therefore lies in the integrated application and workplace controls, not in a marketing claim that a robot is “safe.”

SRES notes that no single standard currently covers every humanoid configuration. The applicable framework depends on mobility, manipulation, human interaction, artificial-intelligence functions, task and market. IEEE P3870 is an active proposal for intelligent-control reference and safety-assurance requirements in digital production and services. China also has general and industrial-sector humanoid safety projects. These efforts indicate that humanoid-specific practice is still developing; a buyer should document which established standards and local requirements apply to the installation today.

What testing should show before deployment

Fraunhofer IPA announced a benchmark on May 27, 2026 covering four relevant dimensions: stability on varied surfaces, force limitation during collisions, obstacle detection and behavior during failures. It uses force sensors similar to those used for collaborative robots and is intended to help users compare application suitability.

Ask for evidence from the exact robot configuration, not a different prototype or a slower laboratory setup. The test record should identify:

  • Robot software and hardware revision, payload, center of gravity and maximum operating speed.
  • End-effector, carried object, body geometry and any sharp or pinch-producing features.
  • Sensor locations, coverage maps, blind spots, update latency and detection confidence.
  • Stopping behavior for walking, turning, reaching and carrying, including the measured stopping distance.
  • Contact-force measurements for body regions relevant to the task and the conditions used to obtain them.
  • Performance with dirty or blocked sensors, missing network messages, power interruptions and failed actuators.
  • Behavior after a fall, unexpected worker movement, a dropped load or a protective stop.
  • Evidence that external safeguards and safety-rated controls remain effective during those failures.

Why there is no universal stopping-distance number

No single collision-force limit or stopping-distance figure applies to every factory humanoid. The result changes with speed, payload, geometry, tooling, body region, braking performance, safety functions and the adopted risk assessment. The canonical sources do not publish one number that can be safely transferred to all systems. Any supplier value must therefore be read with its test conditions and verified in the intended cell.

Check coverage and latency

Walk the cell with the robot stationary and moving. Confirm that a person is detected from every approach, including low, side and rear approaches. Measure the time from intrusion to a safety response and the distance traveled during that interval. Repeat with expected lighting, dust, reflective surfaces and occluding fixtures.

Test degraded operation

Deliberately block a camera, dirty a ranging window, remove a radar stream and interrupt the network connection in controlled tests. The desired result is a diagnosed fault and a safe state, not continued motion based on stale data. Verify that reset controls are outside the hazard zone and cannot be defeated by an automatic restart.

Validate contact and recovery

Use calibrated force instrumentation and representative tools to test foreseeable contacts. Check that force or power limiting acts consistently, that the robot does not trap a person against a fixture, and that a fall leaves actuators in a safe state. Document who is authorized to recover the robot and how the area is checked before motion resumes.

Review the whole cell

Integrators should combine onboard sensing with fixed guarding, light curtains, interlocked access, emergency stops and safety-rated monitoring. Reassess the installation whenever payload, software, route, end effector or production layout changes. A humanoid that is safe in an open test area may not be safe beside a rack, conveyor or press.

Common failure modes and corrective actions

Symptom Likely cause Corrective action
Robot slows or stops repeatedly in a clear aisle False positives from reflections, moving equipment or an over-broad zone Log sensor data, adjust mounting and filtering within the validated safety envelope, and retest every approach path
Worker is detected only when close Occlusion, inadequate field of view or excessive latency Add or reposition sensing, use an external boundary and recalculate stopping distance
Robot continues after a sensor fault Fault is treated as a warning rather than a safety condition Connect diagnostics to a safety-rated stop and verify behavior during deliberate fault injection
Contact force is acceptable in one test but not another Changed speed, payload, tool geometry or contact location Repeat tests for each operating mode and body region, then set limits from the documented risk assessment
Safe stop leaves a person trapped or blocks evacuation Stopping point and recovery procedure were not considered in layout design Provide release paths, accessible emergency controls and a supervised recovery procedure

What a responsible purchase specification includes

Require a supplier and integrator to state the sensing modalities, mounting positions, coverage limits, update rates, diagnostics and safety functions. Request configuration-specific test reports and the assumptions behind every force, speed and stopping claim. Specify how the robot behaves when a sensor is occluded, a network packet is lost, localization fails, a worker moves unpredictably or the robot falls.

Evaluate the cell-level result rather than counting sensors. A system with several cameras can still have a blind spot; a LiDAR and radar combination can still be unsafe if the stop command is not safety-rated; and force limiting cannot compensate for a sharp tool or an unguarded pinch point. The decisive evidence is whether the complete installation detects the relevant intrusion early enough, limits energy, stops predictably and remains recoverable when components fail.
