A hot-air balloon is built as an integrated flying system, not just a fabric bag. Its envelope is patterned from coated ripstop nylon or polyester, cut into shaped panels, sewn into load-carrying gores, fitted with heat protection and vent controls, then connected by flying cables to a burner frame and basket. Logos are either printed or sublimated onto fabric before sewing, or cut from contrasting cloth and incorporated into the panel layout.
The parts that make up a complete balloon
A flight-ready balloon has several separately manufactured elements that must work together. The envelope provides lift, but it cannot be operated safely without the burner, fuel system, basket, rigging and deflation controls.

Designing the envelope before any fabric is cut
Manufacturing starts with a flight requirement and an envelope drawing. The manufacturer selects the envelope volume, number of vertical gores, number of horizontal panels, fabric, colors, graphic treatment and vent arrangement. Geometry affects the balloon’s shape, load distribution, distortion of printed artwork, repairability and the time needed to sew it.

A gore is a vertical, generally tapered strip assembled from several panels. The Federal Aviation Administration describes the panels as being sewn into vertical rows called gores because of their triangular shape. Manufacturers then join the gores around the circumference to create the three-dimensional envelope.

Schroeder’s Flight Manual, 2016 edition revised in July 2021, documents envelopes with 16, 24 or 28 vertical gores and as many as 25 horizontal panels. Lindstrand lists 24-gore and 28-gore envelope families. A higher gore count can provide more seam lines and finer control of the shape and graphics; the right choice depends on the design rather than a universal “best” number.
Graphic layout is part of the engineering drawing
Artwork cannot be added as an afterthought. Designers map a logo across panel boundaries, account for the taper of each panel and reserve space for load tapes, vents, throat reinforcement and rigging loops. Horizontal-cut envelopes are particularly useful for lettering and large graphics because their panel arrangement can reduce visual distortion. The production drawing also records color references, seam allowances, orientation marks and replacement-panel information.
Choosing fabric and coatings
The envelope must be light enough to fly while retaining strength, dimensional stability and low air permeability. High-tenacity nylon and polyester are the usual base fabrics. A polyurethane or silicone coating limits leakage through the weave and helps the envelope hold pressure during inflation.

The lower envelope is not simply the same cloth used everywhere else. FAA guidance calls for a fire-resistant skirt, while Pasha, Cameron and Schroeder documentation specifies Nomex or an equivalent heat-resistant material for the base, lower envelope or scoop. The exact protected area varies by envelope design and burner geometry.
Cutting thousands of feet of fabric into repeatable panels
Cutting teams unroll long fabric runs on a large, clean table or automated cutting bed. A computer-defined pattern supplies the dimensions, orientation and identification for every panel. Virgin Balloon Flights describes rolling out thousands of feet of material for patterned panel cutting. Each piece is marked so its position, face direction and neighboring pieces remain traceable during sewing.

Digital cutting improves repeatability when a design contains dozens of nearly identical parts. FlyDOO describes laser-cutting every panel and computer-supported sewing for critical seams. Laser cutting can seal the edge of some synthetic fabrics, but operators still follow the specified seam allowance and inspect for heat damage or distortion before assembly.
How logos and other artwork are put on the fabric
There are two principal approaches: decorate the cloth before it becomes an envelope, or create the graphic from separate colored pieces during assembly. The choice affects color range, weight, distortion, repair work and the appearance of the reverse side.
Printing or sublimation before sewing
With direct printing, the artwork is applied to flat fabric panels before those panels are joined. Flying Enterprises describes printing artwork onto the material before sewing. FlyDOO lists sublimation printing, in which dye is transferred into the synthetic fibers using heat. Printing flat material gives the graphics team a stable surface and lets the sewing team work from numbered, finished panels.
The artwork still has to be split across the gore pattern. A logo that crosses a seam is separated into matching sections with registration marks. The production file compensates for panel taper and for the small amount of movement that can occur when fabric is handled, coated or sewn. Color samples and a scaled layout are normally approved before the complete run, because replacing a printed panel after sewing is substantially more difficult.
Contrasting fabric, inlays and overlays
When printing is unsuitable, lettering and symbols can be cut from differently colored cloth and sewn into the design. FlyDOO identifies inlaid and overlapped logos as alternatives to sublimation. This method creates a physical color boundary, can simplify future panel replacement and avoids relying on a printed surface, but it adds pieces, seams and labor. Small details must be sized so they do not pucker or interfere with load tapes.

Sewing the envelope and its structural skeleton
After cutting and artwork preparation, panels are joined into gores and the gores are joined around the envelope. The seams are structural: they must preserve the designed shape, withstand repeated inflation cycles and transfer loads into the tapes rather than allowing stress to concentrate in the cloth alone.
Vertical load tapes
Gore edges are sewn onto vertical load tapes. These tapes run from the crown area down to lower rigging loops. At the top they converge at a crown ring; at the bottom they terminate where flying cables will be attached. Pasha describes polyester load tapes as carrying the main loads, while Flying Enterprises explains that the tapes connect the crown ring to the lower flying wires.
The tape-and-seam layout is the envelope’s primary load path. During inflation, the heated air pushes outward on the cloth, while the basket and burner assembly pull downward through the rigging. Proper alignment keeps those forces distributed along many tapes and seams.
Horizontal tapes and tear stopping
Horizontal tapes cross the gores at selected panel boundaries. Schroeder describes them as rip stoppers: if a small cut develops in the fabric, the tape interrupts its growth and helps keep the damage localized. The tapes also provide stable reference lines for panel replacement and inspection. Sewing tension, edge distance and intersections are controlled so the tapes do not wrinkle the envelope or create a new stress point.
Adding the throat, skirt, parachute and other controls
The lower throat or base is reinforced with Nomex before the envelope is connected to the burner. This heat shield keeps the burner flame and hot exhaust away from the coated flight fabric. Some designs use a shaped skirt or scoop to guide airflow and protect the throat.

At the crown, technicians install a parachute or another fast-deflation system. Control lines run from the vent to the pilot’s controls. Pulling the appropriate line opens the deflation port so hot air can escape for descent and landing. FAA descriptions cover a deflation port with a parachute or top cap; Pasha documents parachute and fast-deflation systems; Lindstrand lists parachutes, retrieval lines, Nomex throat panels and optional rotation vents. A rotation vent is a separate control feature that can help turn the envelope and basket around a vertical axis; it is not a substitute for the main deflation system.

The basket is fabricated separately from the envelope. Bailey’s basket construction description starts with a measured plywood floor and runners, then adds the woven body, bound edges and steel wires that support the burner frame. Dimensions and reinforcement are matched to the intended passenger and fuel configuration.
The burner is mounted in a frame above the basket and fed by pressurized propane cylinders. Burner manufacture is commonly outsourced, according to Bailey’s description, so the balloon maker must verify that the supplied frame, valves, hoses and attachment points match the envelope’s rigging plan.
When the lower envelope is complete, stainless or comparable flying cables connect each lower rigging loop to the burner frame. The basket is secured to that frame, leaving the load path running from the basket through the frame and cables into the vertical tapes and crown structure. Connections are arranged so the cables remain clear of the fabric, burner flames and passenger compartment.

Inspection, packing and delivery
Before delivery, the manufacturer examines seams, load-tape intersections, lower rigging loops, valves, control lines, cables and graphic alignment. The envelope is inflated or otherwise opened as needed to check that panels, vents and tapes lie correctly. Technicians also verify that the parachute or fast-deflation system operates through its full control travel.

The finished envelope is dried, folded along planned areas and packed for transport. Folding methods protect printed surfaces, coated fabric and protruding hardware. The basket, burner, cables and fuel components are shipped as separate or partially assembled modules so the operator can complete field setup without forcing the envelope into a damaging storage shape.
Manufacturers and regulators publish construction requirements, but the material reviewed here does not establish one universal industry inspection checklist or an independent defect-rate dataset. A buyer should therefore request the maker’s actual inspection records, maintenance instructions and acceptance criteria rather than assuming that an industry-wide percentage applies.
How long a custom balloon takes to make
Flying Enterprises gives an estimated production window of four weeks to four months for a custom balloon, depending on design complexity and season. A simple color layout can move through patterning and sewing faster than a multi-panel printed design with several approval stages, unusual geometry or outsourced components. The estimate is a manufacturer statement, not a guaranteed industry standard or recurring delivery time.

What to verify when ordering or comparing an envelope
- Fabric and coating: identify the exact nylon or polyester fabric, coating type and approved repair materials.
- Geometry: record the gore count, horizontal-panel count, finished volume and dimensions of the throat and crown.
- Artwork method: specify sublimation or other printing, inlaid cloth, overlapped pieces or a combination, and approve a panel-level proof.
- Structural construction: ask how vertical and horizontal load tapes are attached, where they terminate and how replacement panels are matched.
- Heat protection: confirm the Nomex or equivalent material in the skirt, base, throat and scoop, including its relationship to the burner.
- Vent hardware: list the parachute or fast-deflation arrangement, retrieval lines and any rotation vents.
- Compatibility: verify that lower rigging loops, flying cables, burner frame and basket dimensions match the existing system if the envelope is a replacement.
- Service terms: obtain repair guidance, warranty conditions, inspection intervals and the process for ordering replacement panels.
- Schedule: put the quoted production window and the assumptions behind it in writing, especially for seasonal or highly customized work.
Why manufacturing choices matter in service
Every design decision creates a maintenance consequence. Printed graphics can make a damaged panel visually distinctive but may require color matching when it is replaced. Inlaid graphics add seams that must be inspected. More tapes and panels can improve load distribution and design flexibility while increasing sewing time and the number of joints to examine. A coated fabric can reduce leakage, yet repairs must use compatible patches and adhesives rather than an arbitrary household material.
The most dependable comparison is therefore not a single specification such as gore count. Evaluate the complete combination of fabric, coating, panel geometry, graphic process, tape construction, heat shielding, vent hardware, cutting accuracy, replacement compatibility and documented service support.
