Aluminium could raise lithium-ion battery capacity because it stores lithium by forming lithium–aluminium alloys, accommodating more lithium per gram of active material than graphite. That advantage exists at the material level, not as a guaranteed increase in a finished battery. Alloying causes major expansion, mechanical damage and difficult reaction kinetics; the cathode, inactive materials, electrode loading and lithium inventory can limit the complete cell before the anode reaches its theoretical capacity.

Research therefore treats aluminium as an experimental anode material, composite ingredient or engineered foil—not as a drop-in replacement for graphite in ordinary commercial cells.

What an aluminium anode actually is

In most lithium-ion batteries, aluminium foil is not the anode. It is commonly used as a current collector: an electrically conductive support that carries electrons to and from the active coating. The coating—often graphite on a copper collector—is what stores lithium.

An aluminium anode means that aluminium itself participates in the charge reaction. Lithium atoms react with aluminium to form lithium–aluminium alloy phases. During discharge, lithium leaves the alloy and returns to the cathode. This alloying mechanism differs from graphite, where lithium inserts between carbon layers to form lithiated graphite.

Why alloying looks attractive

The attraction is the amount of lithium that aluminium can accommodate per unit mass of active material. A lighter, higher-capacity anode could reduce the mass of the negative electrode or allow more total lithium to be stored in the same mass. That is an opportunity for higher energy density, not an automatic cell-level result.

How the reaction could increase capacity

Graphite has a well-established material-level capacity of 372 mAh/g when six carbon atoms host one lithium atom (LiC6). Aluminium can instead react to form lithium-rich alloy phases such as LiAl. Because the alloy contains more lithium relative to the host material, its calculated capacity is higher.

A 2020 Nature Communications analysis places graphite at 372 mAh/g and aluminium converted to AlLi at approximately 990 mAh/g. The same comparison estimates about 10% volume expansion for graphite going from C6 to LiC6, versus about 100% for aluminium converting to AlLi. Those are active-material figures from a materials analysis, not predictions for a complete pouch, cylindrical or prismatic cell.

The 993 mAh/g number needs a warning label

“993 mAh/g” is often repeated as aluminium’s capacity. Tianye Zheng and Steven T. Boles’ 2023 review cautions that “the common knowledge of Al having a capacity of 993 mAh g−1 is inaccurate and attributed to kinetic limitations.” In other words, phase formation, reaction pathways and cycling conditions determine what an electrode can actually deliver. A calculated alloy stoichiometry is not the same as a stable, reversible capacity measured over hundreds of cycles.

When reading a claim near 993 mAh/g, check whether it refers to a theoretical value, a first-cycle measurement, a reversible capacity at a specified current, or a result from a composite containing only a fraction of aluminium. Those definitions cannot be compared as if they were one commercial-cell specification.

Why the larger capacity is difficult to use

Volume expansion and mechanical failure

Forming lithium–aluminium alloy changes the anode’s volume substantially. Repeated expansion during charging and contraction during discharge generate stress inside particles, coatings and interfaces. Cracks can electrically isolate active material, break contact with the current collector and expose new surfaces to the electrolyte. The resulting loss of active material and unstable interfaces produces capacity fade.

Nieradko, Eskandarian and Semenikhin’s 2019 study of polymer-electrolyte-coated aluminium anodes describes rapid fading and failure in the tested aluminium-anode context. The authors associate the failure with volume increase during LiAl formation, mechanical stress, pulverization and permanent loss of active material. That diagnosis applies to the studied formulation; it does not prove that every aluminium-containing composite fails in exactly the same way.

Reaction kinetics and phase changes

Aluminium does not simply accept lithium in one uniform step. Different alloy phases can form and disappear at different potentials, and the rate of those transformations depends on particle size, temperature, electrolyte, current density and prior cycling. Slow or incomplete conversion leaves some aluminium unused at practical charge rates. A laboratory half-cell run slowly may therefore show behavior that is unavailable in a high-power full cell.

Low first-cycle efficiency and lithium inventory

Fresh high-surface-area aluminium or a newly cracked composite can consume lithium while forming solid-electrolyte-interphase layers. If the first charge and discharge are not highly efficient, the full cell permanently loses part of its usable lithium inventory. Commercial cells have a fixed lithium supply in the cathode, so an anode that consumes extra lithium during formation can reduce—not increase—initial cell energy unless manufacturers add a controlled pre-lithiation step.

Zheng and Boles discuss pre-lithiation and β-LiAl as an intercalation host, illustrating that formation history is part of the design. Pre-lithiation adds process complexity and safety considerations; it is not a free correction for irreversible losses.

Electrode architecture and current collection

Higher active-material capacity helps only if the electrode can be manufactured with enough active mass, conductive pathways, binder, porosity and electrolyte access. Increasing porosity can accommodate expansion but lowers volumetric energy density. Adding carbon or polymer improves integrity but dilutes the aluminium fraction. A thick coating may hold more energy per area yet develop larger internal stress and poorer ion transport.

The 2020 analysis also considers a stable metallic-foil anode that could potentially replace a heavy copper current collector. Such a design might save inactive mass, but the foil must remain electrically continuous while repeatedly alloying and de-alloying. The strain problem remains central even if the aluminium serves simultaneously as collector and active material.

Published results cover several different material designs. They should not be treated as interchangeable proof that pure aluminium foil is ready for consumer batteries.

Scientific Reports, 2016 Expanded graphite embedded with aluminium nanoparticles (EG-MNPs-Al) First reversible capacity of 480 mAh/g at 100 mA/g; 84% retention after 300 cycles Those figures belong to the specified composite and test conditions, not pure aluminium foil.
Journal of Materials Chemistry A, 2026 High-purity aluminium foil and foil alloyed with 1 wt% silicon, copper or magnesium Failure behavior varied with composition and cell design Small alloy additions and full-cell configuration can change outcomes; no universal foil recipe follows.

Why the expanded-graphite composite matters

The 2016 EG-MNPs-Al electrode is an example of using architecture to moderate aluminium’s weaknesses. Expanded graphite supplies a conductive, structurally open framework around aluminium nanoparticles. The authors attribute improved cycling stability and system security to the composite’s thermal conductivity. Because the electrode contains both expanded graphite and aluminium nanoparticles, its capacity and retention cannot be assigned to aluminium alone.

What the newer foil study adds

The 2026 foil comparison indicates that “aluminium” is not one uniform anode category. High-purity foil and foil containing 1 wt% silicon, copper or magnesium can fail differently, and the same foil can behave differently in different cell designs. Composition, electrolyte, counter-electrode capacity, pressure and cycling protocol all influence the observed result.

Why an anode’s capacity does not equal a battery’s capacity

A full cell stores lithium in both electrodes, but its usable capacity is constrained by whichever electrode has less practical capacity after balancing. If a cathode cannot supply enough lithium, increasing the anode’s theoretical capacity leaves part of the anode unused. If the aluminium electrode requires excess porosity, binder or conductive additive, those inactive components reduce energy per kilogram and per litre.

Engineers therefore evaluate at several levels:

  • Specific capacity of active material: mAh/g for aluminium, graphite or a composite’s active fraction.
  • Electrode capacity: capacity per gram or per area after binder, conductive carbon, pores and current collector are included.
  • Cell capacity and energy: the balanced cathode–anode assembly, including separators, electrolyte, tabs, casing and safety hardware.
  • Volumetric performance: energy per litre after allowing room for expansion and manufacturing tolerances.

A practical aluminium design must also maintain coulombic efficiency, power capability, thermal stability and cycle life. A high first discharge followed by rapid fading can produce less lifetime energy than a lower-capacity graphite electrode that remains stable.

Could aluminium replace graphite?

Not as a direct, general replacement today. The research supports several conditional possibilities:

  • An aluminium-containing composite could supplement graphite if its structure controls expansion and preserves electrical contact.
  • An alloyed or engineered aluminium foil could combine active material and current collection, potentially reducing inactive copper mass.
  • Pre-lithiation, tailored electrolytes, binders and pressure management could address particular kinetic or mechanical limitations.

Each option requires a complete cell design and manufacturing process. None follows simply from quoting aluminium’s calculated alloy capacity. The 2026 foil work’s composition- and cell-dependent failures illustrate why a material that looks promising in a half-cell may not translate directly to a durable commercial-format cell.

Do not confuse aluminium-ion and lithium-ion batteries

An aluminium-ion battery is a different chemistry, not a lithium-ion battery with an aluminium alloy anode. In the 2017 Nature Communications example, the anode is aluminium metal and the cathode is natural graphite. During operation, chloroaluminate anions intercalate into the graphite cathode. Lithium ions and lithium–aluminium alloying are not the charge-storage mechanism in that cell.

Therefore, a report that an aluminium-ion battery uses an aluminium metal anode does not demonstrate that aluminium can replace graphite in a lithium-ion battery. The electrolyte, ions, electrode reactions, voltage and performance metrics all belong to a separate system.

How to assess an aluminium-anode claim

  1. Identify the active material. Determine whether the aluminium is pure foil, an alloy, nanoparticles, a coating or merely a current collector.
  2. Check the test configuration. Note whether the result comes from a half-cell against lithium metal, a full cell with a practical cathode, or a demonstration pouch cell.
  3. Record the measurement conditions. Capacity depends on current density, areal loading, voltage limits, temperature, formation cycles and electrolyte.
  4. Separate first-cycle and retained capacity. Look for initial coulombic efficiency, reversible capacity and retention after a stated number of cycles.
  5. Check the denominator. Ask whether mAh/g is calculated from aluminium alone, the whole composite electrode or all cell materials.
  6. Look for strain management. Expansion space, particle size, binders, conductive frameworks, pressure and foil thickness often determine whether the electrode survives.
  7. Compare the cathode and cell balance. A high-capacity anode cannot raise full-cell energy if cathode loading, lithium inventory or inactive mass is limiting.

What would have to improve before broad adoption

A viable aluminium-based lithium-ion anode would need repeatable phase control, high first-cycle efficiency, low expansion damage, stable interfaces and adequate areal loading. Manufacturing would also have to keep the composite uniform, prevent cracking during calendaring and maintain contact through thousands of expansion cycles. Those requirements must be met simultaneously; solving only one does not establish a commercial battery.

For readers, the safest conclusion is that aluminium offers a credible research pathway to higher anode-material capacity, while graphite remains the practical benchmark because its smaller expansion and mature processing are easier to manage. Published aluminium results are promising in selected composites and engineered foils, but they are not evidence that ordinary batteries have already gained a fixed percentage of capacity.
