How AI can reduce rare-earth use in magnets and motors

AI can reduce rare-earth use in two different ways: it can rank and refine candidate magnet materials, and it can search motor geometries that deliver the required torque with less magnetic material. In both cases, AI narrows the engineering search; it does not replace synthesis, magnetic measurements, motor tests, or manufacturing qualification.

The practical objective is therefore not “use AI to remove rare earths,” but to find an acceptable balance among magnet strength, coercivity, temperature capability, efficiency, power density, size, cost, supply risk, and recyclability for a particular motor.

What AI changes in the rare-earth problem

Rare-earth elements such as neodymium provide very strong permanent magnets that resist demagnetization. That combination is valuable in compact, efficient motors, but it creates exposure to constrained materials and difficult processing. Replacing those elements is not a single substitution exercise: a candidate must work at the temperatures, magnetic fields, duty cycles and manufacturing tolerances of the intended machine.

AI is useful because both materials discovery and motor design involve enormous numbers of possible combinations. Machine-learning models can estimate which compositions or microstructures deserve laboratory work. Optimization algorithms can search rotor, stator, winding and cooling geometries that would be impractical to explore manually. The result is a shorter list of experiments and design iterations, not a finished product.

The U.S. Department of Energy describes a portfolio that includes reduced-rare-earth magnets, motors without permanent magnets, and new materials and machine designs. Its overview notes that internal permanent-magnet motors combine high power density with high efficiency over much of their operating range, so any replacement has to be judged at whole-motor level rather than by magnet strength alone. DOE’s electric-motor R&D overview provides that broader context.

Path one: AI-assisted discovery of lower- or zero-rare-earth magnets

Ranking compositions before making them

A materials model can learn relationships between composition, crystal phase, processing history and magnetic properties from calculated or measured data. Researchers can then ask it to rank candidates for a target such as coercivity, remanence or maximum energy product. A model may also identify combinations that are unusual but physically plausible, giving scientists a prioritized experimental plan instead of an unstructured list of thousands of possibilities.

Ames National Laboratory describes combining fundamental physics and AI to create a roadmap for rare-earth-free permanent-magnet discovery. The approach is best understood as candidate selection: predictions indicate which phases and compositions merit synthesis and characterization. They do not establish that a commercially manufacturable magnet already exists. Ames’ June 3, 2026 report describes this AI-driven roadmap.

Optimizing microstructure, not just chemistry

Even a promising chemical composition can fail if its grains, defects, interfaces or porosity produce poor magnetic behavior. Computational methods can estimate upper limits for coercivity and energy-density product for a phase, then search microstructural arrangements that move a real sample toward those limits. This is still a research workflow: calculated limits and model predictions must be checked against fabricated specimens, including batch-to-batch variation.

For an application engineer, the useful output is a ranked set of recipes and processing windows, together with uncertainty estimates and the physical reasons a candidate might fail. Laboratory synthesis, X-ray or phase analysis, hysteresis measurements, thermal cycling and field-exposure tests remain necessary before a material can be considered for a motor.

A rare-earth-free example: bonded MnBi

Ames Laboratory reported a bonded manganese-bismuth (MnBi) magnet intended for industrial-motor use without rare-earth elements. The laboratory says its coercivity—the ability to resist demagnetization—nearly doubles when temperature rises by 100°C (212°F) from room temperature. That unusual temperature behavior could be valuable where magnets face elevated operating temperatures.

The result is a magnet-property measurement, not a claim about an entire motor. The report does not establish production volume, lifecycle cost, efficiency, service life or deployment across industrial applications. Ames’ April 30, 2025 report on the MnBi magnet gives the reported temperature and coercivity result.

Ames scientist and team leader Jun Cui summarized the resource motivation this way: “You cannot use rare earths to solve everything. That’s an awful waste of a critical natural resource,” as quoted in that report. It is a rationale for pursuing alternatives, not a quantitative comparison of environmental or economic performance.

Reduced dependence is different from elimination

Not every alternative material is rare-earth-free. The National Research Council of Canada (NRC) says its researchers are investigating samarium-iron-nitrogen (SmFeN) and samarium-cobalt (SmCo) compositions. Samarium is itself a rare-earth element, so these options may diversify supply or reduce reliance on neodymium without removing rare earths from the magnet. Their price, availability, processing requirements and temperature performance must be evaluated for the intended motor.

Path two: designing motors that need less magnet material

Topology optimization plus additive manufacturing

Instead of inventing a new magnet, engineers can reduce the volume of magnet required by changing the motor’s geometry. Topology optimization explores where material is genuinely needed for magnetic flux, mechanical stress, heat flow and manufacturability. The algorithm can vary rotor bridges, ribs, cavities, pole shapes, air gaps and cooling passages while enforcing torque, speed and temperature constraints.

The NRC is combining this type of optimization with cold-spray additive manufacturing and AI or machine-learning-based design. Additive processes can make complex shapes that conventional machining or pressing cannot easily produce, allowing an optimized design to be built rather than simplified away. The NRC describes the work as development and potential, not proof that every optimized motor will cost less or perform better.

NRC research officers Jean-Michel Lamarre and Fabrice Bernier state: “The potential of topological optimization combined with additive manufacturing is enormous. With these approaches, we can create new motor geometries that can significantly reduce—or even eliminate—the need for rare earth elements, cut manufacturing costs, and enhance both the power‑to‑weight ratio and overall motor efficiency,” the NRC’s February 3, 2026 article reports. Their wording describes potential; it is not an independently measured universal outcome.

Hybrid rare-earth/ferrite magnets

A permanent-magnet machine does not always need every part of its magnet made from a high-energy rare-earth material. A hybrid structure can replace some of that material with ferrite, which contains no rare-earth element. The trade-off is lower magnetic energy density: the motor may need more ferrite volume, a different flux path or a larger active region to deliver the same torque.

AI can search the proportions, placement and shapes of rare-earth and ferrite sections while electromagnetic and thermal simulations enforce torque ripple, demagnetization and temperature limits. The amount of rare earth is reduced, not necessarily eliminated, and the resulting motor still needs prototype testing.

Consequent-pole arrangements

A second strategy changes the magnetic arrangement so that some poles are produced by induced magnetization in the iron rather than by a physical permanent magnet. In a consequent-pole machine, part of the rare-earth magnet volume can therefore be replaced by iron poles. A 2021 review in IEEE Transactions on Magnetics identifies hybrid rare-earth/ferrite structures and consequent-pole structures as two distinct ways to reduce rare-earth magnet volume.

Consequent-pole designs can introduce uneven air-gap flux, torque ripple and local demagnetization risk. Optimization must include control strategy, acoustic behavior and worst-case magnetic fields, not only average torque. The review is a design taxonomy rather than a current market survey. Read the IEEE review.

Motors without permanent magnets

Another route is to avoid permanent magnets altogether. Induction, switched-reluctance and electrically excited synchronous machines create their magnetic field through current and iron rather than rare-earth permanent magnets. They may need different power electronics, cooling, control algorithms or rotor structures, and they can have different efficiency and power-density curves.

There is no universal winner. A permanent-magnet motor may remain preferable where compact size and high efficiency over a broad operating range dominate. A magnet-free architecture may be more attractive when material supply, high-temperature operation, field-weakening behavior or end-of-life recovery matters more than maximum compactness.

A practical AI-to-motor workflow

  1. Set the application envelope. Specify continuous and peak torque, speed range, voltage, duty cycle, ambient and winding temperatures, allowable mass and volume, noise limits, service life and target production rate. A material that works in a laboratory coupon may fail under a motor’s demagnetizing field or thermal cycle.
  2. Choose the reduction pathway. Decide whether the priority is a new magnet chemistry, lower magnet volume, a different magnetic topology or a motor with no permanent magnets. These paths can be combined, but they have different validation plans.
  3. Build physics-based training data. Combine measured magnetic properties with simulations of phase stability, hysteresis, heat flow and mechanical stress. Record processing conditions so the model does not treat incompatible samples as equivalent.
  4. Use AI to rank candidates or geometries. Require uncertainty estimates and hard constraints. A design that scores well on energy density but violates rotor stress, temperature or manufacturability limits is not a viable candidate.
  5. Synthesize or manufacture prototypes. Make material coupons, bonded magnets, laminations, rotors or additive parts using a repeatable process. Track yield, porosity, dimensional tolerance and defects.
  6. Characterize magnets and assemblies. Measure hysteresis, coercivity, remanence, energy product and temperature dependence. Test exposure to opposing fields and repeated thermal cycles.
  7. Validate the complete motor. Measure torque, efficiency, power density, vibration, acoustic output, cooling demand and control performance across the full operating range. Include fault and overload conditions that can cause demagnetization.
  8. Qualify manufacturing and recovery. Check supply of powders and alloying elements, process repeatability, inspection, repair routes and recyclability. A laboratory result does not prove economical high-volume production.

Constraints that can overturn an apparently good AI result

Coercivity and demagnetization

High remanent magnetization is not enough. A rotor can encounter opposing armature fields, short-circuit currents or local hot spots. If coercivity falls under those conditions, irreversible losses can erase the predicted torque advantage. Designs using ferrite or induced poles require especially careful worst-case analysis.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Temperature and cooling

Magnetic properties, electrical resistance, adhesives and insulation all change with temperature. Cooling hardware adds mass and volume, so a design that saves magnet material but requires a larger cooling system may not improve the complete machine’s power-to-weight ratio.

Manufacturing yield and tolerances

Topology-optimized shapes may be difficult to press, machine, wind or inspect. Additive manufacturing can create complex geometries, but layer defects, surface finish, residual stress and production speed must be controlled. A design is not ready for scale until its process capability and yield are demonstrated.

Cost, supply and end of life

Replacing neodymium with another material does not automatically lower cost or environmental burden. Processing energy, alloying additions, scrap rates, inverter requirements and recycling routes all matter. Compare total material exposure and service life rather than the price of one kilogram of magnet.

What is established today—and what is not

The evidence supports active research programs, clear design strategies and at least one reported rare-earth-free magnet result. It does not establish that AI-designed rare-earth-free motors are broadly deployed, that one architecture wins in every application, or that lifecycle emissions and total costs are lower in every case.

Ghent University’s project record covers ferrite and iron-nitride materials, with or without electric excitation, as well as aluminum stator windings and recyclability. The record lists a duration from September 2025 through September 2026; it does not by itself establish outcomes after that period. See the project record for its stated scope.

For now, the strongest role for AI is prioritization: select better experiments, explore more geometries and expose trade-offs earlier. Physical magnets, complete motors and factory processes still decide whether a promising design works outside the computer.
