Flexible Shape Sensors vs. IMUs: Which Is Better for Tracking Bending and Twisting?

For measuring how a flexible surface itself bends or twists, a conformal flex or shape sensor is usually the more direct choice. An IMU is better when the goal is motion or orientation of a sensor-bearing object or body segment. A hybrid system can be best when you need both local deformation and whole-segment movement. There is no standardized head-to-head test proving one technology universally superior.

Start with the measurement you actually need

“Bending and twisting” can describe two different measurements:

As an Amazon Associate I earn from qualifying purchases.

  • Local deformation: the angle at a hinge, joint or flexible component, or the changing curvature of a sheet.
  • Rigid-body movement: how an arm, tool, shoe, head or other sensor-bearing object accelerates and rotates through space.

A flexible sensor follows the deformation of the material it is attached to. An inertial measurement unit (IMU) senses acceleration and angular rate, then software estimates orientation or pose from those readings. That distinction matters: an IMU does not directly observe the bend between two points on a soft surface.

The right first question is therefore not “Which sensor is more accurate?” It is “What physical quantity must my system output?” A joint angle, sheet curvature, whole-limb orientation and full 3D surface shape are different outputs and require different sensor arrangements.

What counts as a flexible shape sensor?

Mounted bend sensors for a joint or component

A bend sensor placed across a joint or flexible part deforms with that part and produces bend-angle information. Nitto’s flexSensing family describes silicone-elastomer sensors that conform to moving parts and curved surfaces. The product page lists one-axis and two-orthogonal-axis bend sensing, as well as elongation measurement.

This category is the practical starting point when you need an elbow angle, hinge deflection, finger flexion or the bend of a soft actuator. It measures at the location where it is mounted, so placement and attachment are part of the measurement system. A single element does not automatically tell you the shape of an entire sheet.

Distributed surface-shape systems

A surface-shape sensor uses multiple sensing elements and a reconstruction algorithm to estimate the form of a larger flexible object. MIT’s prototype, reported by MIT News on October 8, 2026, embeds zig-zag optical fibers in a silicone sheet. Bending changes the amount of transmitted light. Making one side of each fiber rougher than the other gives the signal a bend-direction response, allowing an algorithm to combine readings into an estimate of the sheet’s 3D shape.

The prototype followed folds and twists in near real time. Tests against 3D-printed molds produced reconstruction error of less than 0.4 centimeters; the existing rigid-sensor designs compared in that study were around 1–2 centimeters. Those figures belong to that fabricated sheet, electronics and algorithm, not to every flexible sensor. It was an experimental research system with an external circuit board, not an off-the-shelf wearable.

MIT mechanical engineering graduate student Qifan Yu described the aim as “fully soft and stretchable sensing surfaces” that could be safer around people or soft environments. The same report notes that waveguides had previously been used to sense the shape of a line, whereas this work applies the idea to reconstructing a surface. Read the full report at MIT News.

What an IMU measures

An IMU supplies inertial measurements rather than a direct map of material shape. A typical unit combines an accelerometer and gyroscope; software uses those streams, often with filtering and additional references, to estimate orientation and motion. Bosch positions its BMI270 as a low-power IMU for wearables, hearables, smart clothing and augmented- or virtual-reality devices, with acceleration, angular-rate measurement and on-chip motion features.

For a rigid or mostly rigid segment, that output is exactly what you need. An IMU mounted to a forearm can describe forearm rotation; one on a shoe can characterize gait motion; one on a headset can track head movement. But a single unit cannot directly reveal how a soft sheet deforms between the sensor and its surroundings. Estimating a flexible object’s shape generally requires several appropriately placed sensors and a model that relates their motion to the object’s geometry.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Inertial estimates also depend on processing choices. Gyroscope bias accumulates when angular rate is integrated, while accelerometer readings mix motion with gravity and vibration. Systems commonly use calibration and sensor-fusion algorithms to limit drift, but the resulting orientation is still an estimate rather than a direct bend measurement.

Which technology is the more direct fit?

Requirement More direct starting point Reason
Angle at a hinge, joint or flexible component Mounted flexible bend sensor It deforms with the part and is designed to report bend; Nitto documents one-axis and two-axis options.
Overall shape of a soft sheet that bends and twists Distributed shape-sensing design Multiple embedded sensing elements can feed a surface reconstruction algorithm, as in MIT’s optical-fiber sheet.
Motion or orientation of a body segment, wearable or device IMU Acceleration and angular-rate measurements are suited to estimating rigid-body motion.
Garment-based pose where joint deformation and segment movement both matter Sensor fusion The 2025 FIP study combined flex sensors and IMUs on daily clothing rather than relying on either modality alone.

These are starting points, not universal rankings. The cited sources do not report a controlled trial in which the same bending-and-twisting task was measured with equivalent flexible and inertial systems.

Do not transfer those values to a different sensor, substrate, adhesive or mounting geometry. A bend element can be accurate in a controlled test yet produce a different result if it slips, wrinkles, is mounted off the neutral axis or is stretched along with the part. For a two-axis application, verify that the selected element and electronics resolve the required directions rather than assuming that a one-axis strip can be repurposed.

What the MIT surface prototype demonstrates—and what it does not

The MIT sheet is important because it targets a problem that a conventional single bend strip cannot solve: reconstructing the changing 3D form of a surface. Its fibers are distributed through a soft silicone sheet, and optical intensity changes provide signals from multiple locations. The reconstruction algorithm turns those signals into a surface estimate.

Its reported error of less than 0.4 cm was obtained in tests against 3D-printed molds. MIT News compared that result with approximately 1–2 cm from the rigid-sensor designs included in the study. The comparison is useful for understanding the prototype’s potential, but it is not a market-wide ranking. The sheet required a custom optical layout, external circuitry and software; the report does not establish production cost, long-term outdoor durability, wireless operation or a guaranteed accuracy specification.

Use this class of design when the surface itself is the object of interest: a soft robot skin, a deformable interface, a flexible tool or a garment whose shape must be reconstructed. Expect a larger integration project than attaching a single angle sensor across a hinge.

Where IMUs are strongest—and where they struggle

Strengths

  • They are compact and can be mounted to moving segments without spanning a joint.
  • Acceleration and angular-rate data support orientation, activity and motion tracking after processing.
  • Wearable-focused devices such as Bosch’s BMI270 combine sensing with motion features designed for low-power applications.
  • Multiple IMUs can describe the movement of multiple rigid segments, making them useful for limb, sports and head-motion systems.

Limitations for soft-surface shape

  • A single IMU reports its own inertial state, not the continuous curvature between sensors.
  • Orientation and position are computed estimates, so bias, vibration, magnetic conditions and the chosen fusion model affect the result.
  • Fast, high-force movements can exceed a sensor’s measurable range. Vicon’s Blue Trident page quotes Cronulla Sharks High Performance Manager Andrew Gray: “Many movements made at high speed or involving the highest peak forces, such as changes of direction, sudden decelerations, landing and even sprinting, can lead to sensor clipping and loss of data.” This is a product-page testimonial, not independent comparative evidence; it illustrates why range and saturation checks matter. See Vicon’s product page.

For a flexible instrument, an array can work. A colonoscope study cited in the source material used 15 IMUs to reconstruct a curved instrument, but that is a specialized research arrangement, not a simple single-sensor consumer solution.

Calibration, mounting and processing trade-offs

Flexible bend or shape sensors

  • Mounting: keep the sensing element aligned with the intended bend axis and prevent sliding. The attachment layer becomes part of the mechanical system.
  • Reference state: record a known straight, neutral or molded reference before converting raw readings to angle or shape.
  • Cross-axis behavior: test twisting, stretching and compression separately if the part experiences more than one deformation mode.
  • Reconstruction: distributed systems need a geometric model and calibration data that relate each sensing element to the surface.
  • Sampling: select a rate high enough for the motion you care about; the 1–200 Hz range on Nitto’s page describes that product family, not a universal requirement.

IMUs

  • Placement: attach each unit rigidly to the segment whose movement you want to estimate. A loose mount creates motion that the algorithm may interpret as body movement.
  • Initial alignment: define each sensor’s axes relative to the body or device coordinate system and repeat the procedure whenever mounting changes.
  • Drift management: use an appropriate fusion and correction strategy for the duration and motion of the application; short dynamic tracking and long unattended runs have different error behavior.
  • Range checks: compare expected acceleration and angular rate with the selected device’s limits so peaks do not clip.
  • Validation: test the estimated orientation or pose against a known reference under the speeds, vibration and materials expected in use.

When combining both sensors makes sense

Fusion is useful when neither measurement alone describes the task. A bend sensor can provide a direct local joint or garment-deformation cue, while IMUs provide segment orientation and dynamic motion. The estimator can use each signal where it is strongest instead of forcing one sensor type to explain every degree of freedom.

The 2025 CHI paper “FIP: Endowing Robust Motion Capture on Daily Garment by Fusing Flex and Inertial Sensors” used two elbow flex sensors and four IMUs in ordinary clothing. Its authors reported improvements over the state-of-the-art IMU approaches they evaluated: 19.5% lower angular error, 26.4% lower elbow angular error and 30.1% lower positional error. Those percentages apply to that hardware arrangement, dataset and evaluation protocol; they are not a universal guarantee for every fused system. The paper is available at arXiv.

A practical fusion design should define which sensor controls which output. For example, use a flex element for an elbow angle and IMUs for upper-arm and forearm orientation, then validate the combined pose against the actual garment fit and user movement. Adding sensors increases wiring, calibration and synchronization work, so fusion is justified when the extra output improves the decision your application must make.

A step-by-step choice process

  1. Write the output in physical terms. Choose among joint angle, local curvature, full surface shape, segment orientation, trajectory or complete pose.
  2. Mark where deformation occurs. If the quantity is defined at one hinge or component, start with a mounted bend sensor. If deformation is distributed over a sheet, consider a multi-element shape system.
  3. List the motion envelope. Record expected bend and twist axes, range, speed, impacts, vibration, stretching and temperature or moisture exposure.
  4. Choose the smallest adequate sensor arrangement. One flex element may answer a one-axis question; a surface reconstruction problem may need many elements; a multi-segment pose may need several IMUs.
  5. Plan calibration before hardware selection. Decide how neutral position, axis alignment, sensor-to-surface geometry and repeatability will be established and checked.
  6. Set a sampling and latency target. Compare the required update rate with the sensor’s documented range and the processing time of the estimator.
  7. Prototype the attachment. Test slippage, wrinkles, cable forces and repeated cycles on the actual material, not only on a rigid fixture.
  8. Validate against a reference. Use known angles, molds or an independent motion-reference system and report error under the intended operating conditions.
  9. Add the other modality only for a defined gap. Introduce IMUs when segment motion is missing from a flex-only design, or flex/shape sensing when an IMU-only design cannot observe local deformation.

Application examples

Finger or elbow angle

If the required output is the angle at one joint, a conformal one-axis bend sensor is usually the simplest direct measurement. A two-axis element is more appropriate when the joint or attachment also moves laterally. An IMU can estimate segment orientation, but converting that to a joint angle requires at least two instrumented segments and a coordinate model.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Soft robotic skin or deformable panel

When the panel can twist and fold at many locations, use a distributed sensing layout and a reconstruction algorithm. The MIT optical-fiber sheet illustrates this approach. A single IMU on the panel can report the panel’s overall inertial motion while missing local wrinkles and curvature.

Sports or activity tracking

For limb or equipment movement, IMUs are a natural fit because the main output is segment motion. Check dynamic range and clipping for impacts, sprinting and rapid direction changes. Add flex sensors if the application also needs a direct knee, elbow or garment-bend measurement.

Wearable garments and motion capture

A garment can move relative to the body, stretch and fold. Combining local flex measurements with IMU orientation can reduce ambiguity, as demonstrated in the FIP study, but the exact sensor count and placement must be validated for the garment pattern and user population.

Common mistakes and fixes

  • Calling an orientation estimate a bend measurement: state whether the output is an inertial orientation or a local deformation value.
  • Assuming one flex strip reconstructs a whole surface: distributed shape requires multiple sensing locations and a model.
  • Comparing headline accuracy numbers from different tests: keep Nitto’s measured, non-guaranteed figures and MIT’s mold-test result tied to their stated setups.
  • Ignoring attachment mechanics: redesign the mount when the sensor slips, wrinkles or stretches independently of the target.
  • Underestimating calibration: document neutral pose, axis directions and replacement procedures so a new installation can be reproduced.
  • Choosing by sample rate alone: a high update rate does not correct poor mounting, drift, cross-axis sensitivity or an unsuitable reconstruction model.
  • Using a laboratory prototype as a product specification: MIT’s sheet demonstrates a promising research direction, not guaranteed field durability or an off-the-shelf kit.

Bottom line: choose by observability, then consider fusion

Choose a flexible bend sensor when the target is a local joint or component angle. Choose a distributed flexible shape system when the target is the changing 3D form of a soft surface. Choose an IMU when the target is acceleration, angular motion or orientation of a sensor-bearing segment. If your application needs both local deformation and global movement, combine the modalities and validate the fused estimator on the real object, garment and motion range.
