Copper vs. aluminum wiring: cost, performance, and supply risk

For most small residential branch circuits, copper is the lower-risk choice because its connections are more forgiving. Aluminum can be a sound, economical option for large feeders and high-current circuits when the conductor is correctly sized and every breaker, lug, splice, and device is listed for aluminum and tightened to the required torque. The metal’s purchase price is only one part of the decision: aluminum may require a larger conductor, special terminations, and more careful preparation.

Existing aluminum wiring needs a more specific answer. Older residential branch-circuit wiring has a documented connection hazard, while modern code-compliant aluminum feeders are a different application. The alloy, installation date, circuit size, devices, workmanship, and locally adopted electrical code all matter.

What copper and aluminum wiring are actually being compared

“Aluminum wiring” can describe two very different situations. Legacy 1350-alloy aluminum branch-circuit wiring installed in many homes during the 1960s and early 1970s is not equivalent to modern aluminum conductors made for feeders and high-current applications. Treating them as interchangeable leads to bad safety and cost decisions.

Copper conductors

Copper has higher conductivity for a given conductor size, so a copper conductor can generally deliver the required ampacity in a smaller cross-sectional area. Copper connections are less sensitive to the expansion, contraction, and surface-oxide behavior that makes aluminum terminations demanding. That makes copper attractive for receptacle, lighting, and other small branch circuits where there are many device connections.

Aluminum conductors

Aluminum weighs less and is often less expensive as a raw conductor. To carry the same current under the applicable code rules, however, an aluminum conductor commonly needs to be larger than the copper alternative. The installation therefore needs larger raceways or cable dimensions in some layouts, and every termination must be aluminum-rated. Aluminum is especially practical where conductor weight and material economics dominate, such as larger feeders and high-current runs.

Alloy, age, and application change the answer

Older branch wiring and modern feeder conductors use different products and are evaluated under different installation practices. A label, cable marking, or electrician’s inspection is needed to identify the conductor and alloy; color alone is not a reliable diagnosis. A modern aluminum feeder installed with listed equipment and correct torque should not be judged by statistics about older branch-circuit outlet connections.

Copper versus aluminum at a glance

Decision factor Copper Aluminum
Material cost Usually higher raw-material cost for an equivalent project, but the final difference depends on conductor size, length, and market date. Often lower raw-material cost; the saving can be reduced by the larger conductor and aluminum-rated hardware required.
Required cross-sectional area Smaller conductor can often meet the same ampacity. Typically larger conductor is needed for the same ampacity under the applicable code rules.
Weight Heavier for an equivalent ampacity. Lighter, which can reduce handling and structural burdens on long or large runs.
Conductivity per size Higher conductivity for a given cross-sectional area. Lower conductivity per size, addressed by selecting the permitted larger conductor.
Connection sensitivity Generally more forgiving of ordinary connection conditions, although loose or damaged copper connections can still overheat. More sensitive to thermal expansion and contraction, creep, oxide formation, mixed-metal contact, and incorrect torque.
Compatible devices Devices and terminals must still be listed for the conductor and application; copper-only and dual-rated markings differ. Breakers, lugs, receptacles, switches, and splice connectors must be listed for aluminum or dual-rated conductors. CO/ALR devices are used for specified existing aluminum branch-circuit applications.
Labor and access May simplify terminations and reduce connection-remediation work; access and rewiring difficulty can dominate the bill. Requires disciplined stripping, preparation, compatible compounds or connectors where specified, and torque verification. Larger conductors can affect conduit and box work.
Code requirements Must meet the locally adopted NFPA 70 (National Electrical Code) edition and amendments. Must meet the same locally adopted code plus the listing, sizing, termination, and installation rules for aluminum conductors.
Supply exposure Exposed to mine output, imports, refining capacity, prices, and project lead times; copper supply conditions can tighten quickly. Can substitute for copper in some power-cable applications, but larger conductors and compatible hardware remain necessary. Current regional availability must be checked.

Why older aluminum branch wiring became a safety concern

The central issue is not that aluminum cannot carry current. It is what happens at a connection when the conductor, device, and installation method are not compatible.

What happens at a termination

Aluminum expands and contracts more with heating than copper. Repeated load cycles can contribute to creep and loss of contact pressure. Aluminum also forms an oxide layer, and contact between dissimilar metals can corrode. A loose, poorly prepared, or incompatible termination raises resistance; that resistance creates heat under load, which can further loosen or damage the connection. The result may be a hot terminal without an immediately obvious breaker trip.

What the CPSC survey found

The U.S. Consumer Product Safety Commission reported that a national survey of homes built before 1972 found aluminum-wired homes were 55 times more likely to have one or more outlet wire connections reach “Fire Hazard Conditions.” That statistic concerns older branch-circuit outlet connections. It should not be generalized to every modern aluminum feeder or AA-8000 conductor.

CPSC also estimated in 1974 that about two million homes and mobile homes had been constructed using aluminum wiring since 1965. Those figures describe the historical installed base, not the condition of a particular house today.

Warning signs that require prompt attention

  • Warm or discolored switch and receptacle faceplates.
  • A burning-plastic odor near a device or electrical box.
  • Unexplained light flicker, intermittent power, or crackling.
  • Buzzing, scorch marks, melted insulation, or a breaker that trips under an ordinary load.

Turn off the affected circuit if it is safe to do so and have a qualified electrician inspect it. Do not remove receptacle or switch covers to tighten wires unless you are trained and authorized to perform the work; disturbing a compromised termination can make it worse.

Repair choices for existing aluminum branch circuits

A full copper replacement removes the aluminum conductor from the branch circuit, but it may require opening finished walls, accessing every box, and obtaining permits and inspection. CPSC’s repair publication notes that rewiring with copper can be impractical or prohibitively expensive for many homes.

Complete copper replacement

An electrician replaces the affected branch-circuit conductors and terminates them with equipment listed for copper. This is the most comprehensive change to the conductor itself, but access, patching, labor, and panel capacity can make it the costliest path.

COPALUM repair

COPALUM is one of the permanent repair paths identified by CPSC for existing aluminum branch wiring. It uses a specialized crimp connection and pigtail approach that must be performed with the specified tools and procedures by qualified personnel. Availability and local acceptance should be confirmed before choosing it.

AlumiConn connectors

AlumiConn is another permanent repair path named by CPSC. The connector and installation method must be used exactly as listed, including conductor preparation and torque. An electrician should verify that the product and method are accepted by the local authority having jurisdiction.

CO/ALR devices

When switches or receptacles on aluminum wiring are replaced, CPSC separately recommends devices marked CO/ALR for the applicable aluminum-wiring use. A standard copper-only device is not made suitable merely by adding antioxidant compound. Device listing, connector listing, and the conductor’s alloy must all match.

How to compare the real installed cost

There is no defensible single national answer to “How much cheaper is aluminum wire?” A meaningful estimate needs the location, circuit ampacity, conductor length, cable or raceway method, access conditions, equipment, permits, and inspection requirements.

Cost component Questions to include in the estimate
Conductor What ampacity and length are required, and what copper or aluminum size is permitted by the locally adopted code?
Raceway, cable, and boxes Will the larger aluminum conductor change conduit fill, cable dimensions, bend space, pulling difficulty, or box size?
Terminations Are breakers, lugs, receptacles, and splice connectors copper-only, aluminum-only, or dual-rated? Are new parts needed?
Preparation and torque Does the listed method require oxide removal, antioxidant compound, special stripping, a calibrated torque tool, or reinspection?
Labor and access How many boxes and terminations must be opened? Are walls, ceilings, insulation, or finished surfaces blocking access?
Permits and inspection What permit, plan review, and inspection fees apply in the project jurisdiction?
Lifecycle risk Could an initially cheaper installation create future remediation, maintenance, or troubleshooting costs?

A practical estimating sequence

  1. Have an electrician document the existing conductor material, alloy marking, circuit ampacity, run length, and termination condition.
  2. Obtain a copper design and an aluminum design that both meet the locally adopted code, including conductor sizing and equipment listings.
  3. Price the complete assemblies, not just wire: breakers, lugs, connectors, boxes, raceway, labor, access repairs, permits, and inspection.
  4. Ask the installer to state the required torque values and how each aluminum termination will be prepared and verified.
  5. Compare the total installed price and the expected remediation exposure, rather than multiplying a retail wire-price difference by the cable length.

Performance in normal service

Current carrying and voltage drop

Both metals can be used safely when the conductor size, insulation rating, ambient conditions, bundling, and termination ratings meet code. Copper’s higher conductivity per size can make voltage-drop targets easier to meet in a compact raceway. Aluminum can meet the same electrical objective with a larger conductor, provided the design uses the permitted ampacity and the larger size fits the installation.

Heat and connection behavior

Conductor heating is affected by resistance and by the quality of every termination. Copper’s connection behavior is generally less demanding, but a loose copper lug is still unsafe. Aluminum’s greater sensitivity means that stripping, brushing or cleaning when required, antioxidant use when required by the listing, connector selection, and torque are not optional details.

Weight and installation handling

Aluminum’s lower mass can make long, large conductors easier to route and support. The benefit is most significant on feeders and other high-current runs, where conductor weight and material quantity are substantial. The larger cross-sectional area can offset some handling or space advantages in small boxes and tight raceways.

Supply risk and procurement

Supply risk changes with mine production, imports, exports, refining, inventories, prices, and project lead times. The USGS Mineral Commodity Summaries 2025 is a primary reference for those indicators. It reported that U.S. mined copper output in 2024 fell an estimated 3% from 2023 and discussed higher prices associated with expectations of tighter supply, strong Chinese manufacturing, and other market factors.

Aluminum can substitute for copper in some power-cable applications, but substitution does not eliminate design constraints. The aluminum option may need a larger conductor and aluminum-rated breakers, lugs, and connectors; those components can have their own availability and lead times.

Procurement checks before ordering

  • Request current regional quotes for the complete conductor and termination package, not only a per-foot wire price.
  • Confirm the conductor alloy, insulation, ampacity, and listing are available in the required length.
  • Check lead times for compatible breakers, lugs, splice connectors, and listed devices.
  • Ask whether a substitute part is genuinely dual-rated and accepted by the equipment manufacturer and local inspector.
  • Recheck quotes if the project schedule changes; commodity prices and inventories are moving variables.

Which metal fits common projects?

Small branch circuits in a new installation

Copper is usually the simpler, lower-risk choice for receptacle and lighting circuits because there are many terminations and little economic benefit from optimizing conductor weight. The final design still has to meet code and equipment listings.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Large feeders and high-current circuits

Aluminum can be practical when the larger conductor fits the raceway and equipment, and when the installer follows the listing and torque requirements. Its lower mass and material economics often matter more as conductor size and run length increase.

An older home with aluminum branch wiring

Do not assume that replacing a few receptacles solves the system. Have a qualified electrician identify the wiring, inspect loaded connections, check the panel and devices, and propose copper replacement, COPALUM, AlumiConn, or another method accepted by the authority having jurisdiction. The correct remedy depends on the actual installation.

A project exposed to copper price or lead-time volatility

Ask the designer to evaluate aluminum as an engineered alternative for circuits where it is permitted. Treat it as a complete system change: conductor size, raceway, lugs, breakers, splices, torque procedure, inspection, and maintenance documentation all need review.

Code and installation requirements

NFPA describes NFPA 70, the National Electrical Code, as the benchmark for safe electrical design, installation, and inspection. The edition and amendments adopted by the local jurisdiction control the project. A product being offered for sale online does not prove that it is code-compliant or listed for the intended conductor.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Questions the installer should answer

  • Which NEC edition and local amendments apply?
  • What conductor size and insulation rating were selected, and what ampacity calculation supports them?
  • Are every breaker, lug, terminal, receptacle, switch, and splice connector listed for the conductor material?
  • What preparation, antioxidant, and torque procedure does each product listing require?
  • How will torque be verified and documented?
  • What permit and inspection steps are required?

Common mistakes to avoid

  • Comparing copper and aluminum by price per foot while ignoring the different conductor size.
  • Using a copper-only terminal on aluminum because the wire physically fits.
  • Assuming antioxidant compound alone makes an incompatible connection safe.
  • Applying the CPSC statistic for pre-1972 outlet connections to every modern aluminum feeder.
  • Replacing visible receptacles without inspecting splices, switches, panel terminations, and other loaded connections.
  • Choosing a wire sold online without checking its listing, alloy, insulation, ampacity, and local code acceptance.
  • Ignoring heat, odor, flicker, discoloration, or other signs of a failing connection.
