A 2026 study used porous polyacrylonitrile (PAN) membranes to pre-fractionate crude oil and maintain selective enrichment for four weeks. Its projected reductions in energy, cooling water and emissions are simulations against atmospheric distillation, so they show what an integrated process might achieve rather than what operating refineries have already delivered.
The practical question is therefore not whether membranes work in principle, but whether a particular feed, membrane, module and hybrid process can deliver enough selectivity and permeance at stable operating conditions to replace part of a distillation train.

What the 2026 crude-oil result demonstrates
The most specific new evidence comes from the 2026 Nature study “Crude oil fractionation by means of mesoporous polyacrylonitrile membranes”. Researchers operated porous PAN membranes in tangential flow to separate crude-oil fractions before conventional refining steps.

The study’s maximum reported crude-oil permeance was 0.591 ± 0.040 L m−2 h−1 bar−1. Permeance expresses how much liquid crosses a square metre of membrane per hour for each bar of driving pressure. The value was more than 23 times the paper’s cited previous benchmark of less than 0.1 L m−2 h−1 bar−1. That comparison is specific to the crude-oil membrane literature and should not be treated as a universal ranking for every hydrocarbon feed.

The permeate was selectively enriched in lighter fractions, including naphtha and kerosene. In other words, the membrane did not simply pass all molecules at the same rate; it changed the composition of the stream entering the next process stage.
A deposited layer creates the effective molecular sieve
Fresh membrane surfaces contained mesopores of approximately 15 nanometres. During operation, heavy hydrocarbons deposited on the surface. The authors report that this deposit narrowed the effective transport openings to below 2 nanometres, creating the size and transport discrimination needed to enrich lighter molecules.
This mechanism matters because the membrane’s useful selectivity is not determined only by the dry PAN support. Crude oil changes the surface during operation, and the resulting selective layer becomes part of the separation system. A refinery design would therefore have to control formation, uniformity and regeneration of that layer rather than assume that an unused membrane’s pore size predicts long-term performance.
Four weeks of selective enrichment in the experiment
After the deposition layer stabilised, the researchers report sustained selective enrichment for four weeks under the studied conditions. That is meaningful evidence of short-term operational stability, but it is not equivalent to multi-year refinery service. Industrial qualification would still need to examine feed variability, contaminants, start-up and shutdown cycles, pressure fluctuations, cleaning, replacement intervals and safety procedures.

How much energy and water could be saved?
The headline percentages in the Nature paper come from process simulations comparing a membrane-assisted crude-oil scheme with traditional atmospheric distillation. They are not measurements from a commercial refinery. The reported values are:
| Simulated outcome | Reported change | How to interpret it |
|---|---|---|
| Total process energy | 31.6% lower | Modelled reduction for the integrated membrane process versus atmospheric distillation. |
| Cooling-water use | 20.7% lower | Modelled utility reduction, not a plant-meter reading. |
| CO2 emissions | 37.6% lower | Modelled emissions result based on the simulated process energy and utilities. |
| Furnace energy | 37.6% lower | Separate simulated furnace-duty comparison; it is not the same metric as total process energy. |
| Condenser energy | 20.3% lower | Separate simulated condenser-duty comparison. |
Keeping these boundaries separate prevents a common error: adding the furnace and condenser percentages or presenting one of them as the total refinery saving. The total-energy figure already represents the model’s chosen system boundary.
Simulation results are useful for screening because they estimate equipment duties, utilities and emissions after the membrane is inserted into a process flowsheet. They depend on assumptions such as feed composition, throughput, pressure, stage cut, membrane area, recycle streams, furnace efficiency and the electricity or fuel used. A pilot or commercial plant could perform better or worse if those assumptions change.

Why membranes can use less energy than distillation
Atmospheric distillation separates crude oil by repeatedly vaporising and condensing a large quantity of material. Supplying latent heat to the furnace and then removing that heat in condensers dominates the utility demand. A membrane is a pressure-driven barrier: it can move selected molecules through a thin porous layer without vaporising the entire feed.

That advantage is conditional. Pumps and compressors still consume power, pressure must be maintained across the module, and a membrane train may need multiple stages, recycle, preheating or a polishing column. If the membrane has inadequate selectivity, the downstream distillation column may need nearly the same duty as before. The relevant comparison is total energy for the complete separation target, not membrane electricity in isolation.
What earlier hydrocarbon-separation work says
Broader assessments show both the promise and the limits of the approach. The historical IETS Annex XII overview, summarized by the IEA Industrial Energy-Related Technologies and Systems programme, described membranes as a potentially energy-efficient alternative and anticipated 40–60% lower primary-energy consumption for key molecular separations. That range is a programme-level expectation, not a guaranteed result for crude oil or any other individual process. The overview also stressed that membrane materials, modules, systems and process design must be developed together, and that state-of-the-art membranes are not generically applicable. The Annex transition occurred in 2011 and progress had stopped by 2012, so this is historical context rather than evidence of an active current programme.
A 2012 ECN/TNO technoeconomic evaluation, “Membrane Retrofit Option for Paraffin/Olefin Separation – A Technoeconomic Evaluation”, illustrates why selectivity is decisive:
| Separation case | Modelled finding | Condition or additional benefit |
|---|---|---|
| Ethylene/ethane | Energy savings were rather low unless ethylene membrane selectivity exceeded 60. | Existing-column capacity increases could be attractive at selectivity of 10. |
| Butadiene/C4 mixture | Potential savings up to 30% in the studied hybrid configurations. | The cited high value required selectivity of 15 relative to saturated hydrocarbons. |
These figures concern different feeds and configurations from crude-oil pre-fractionation. They should not be compared as though they were measurements of one common process. They do show that a membrane can be valuable for debottlenecking or capacity even when its energy saving is modest.

A U.S. Department of Energy project description, “Enhanced Separation Efficiency in Olefin/Paraffin Distillation”, explored hollow fibres as packing inside olefin/paraffin distillation columns. It identified unresolved engineering issues including reflux-ratio effects, stability during operating fluctuations and module designs that avoid flooding. Those issues remain reminders that a promising material does not automatically become a reliable industrial module.

Membrane selectivity
Selectivity determines how strongly the membrane favours one fraction over another. A high-permeance membrane with weak selectivity may move a lot of material while failing to reduce the duty of the finishing column. The required threshold changes with the feed, purity specification and process configuration, as the ethylene/ethane and butadiene examples demonstrate.
Permeance and membrane area
Permeance affects the area needed for a given throughput. The 0.591 ± 0.040 L m−2 h−1 bar−1 crude-oil result is encouraging, but a refinery design must translate it into module area, pressure drop, number of stages, replacement capacity and installed cost. A laboratory coupon and a large module do not have identical flow distribution or defect rates.
Feed composition and contaminants
Crude oils vary in viscosity, sulfur content, metals, asphaltenes, water and dissolved gases. Those components can alter wetting, foul the surface or change the deposited selective layer. A result obtained with one crude and one operating window cannot be generalized to all refinery feeds without feed-specific testing.

Pressure, temperature and stage configuration
Pressure provides the driving force, while temperature changes viscosity and transport. Higher pressure may improve throughput but raises compression or pumping costs and mechanical demands. A single membrane stage may not meet a refinery’s fractionation targets, requiring cascades, recycle, bleed streams or a hybrid distillation column.
Stability and maintenance
The four-week experiment establishes stability over that interval after the deposition layer formed. Industrial operators would need longer ageing data, cleaning protocols and a plan for performance recovery after an upset. A membrane that cannot be cleaned or replaced predictably can erase its utility savings through downtime.
How to evaluate a membrane retrofit
Engineers comparing a membrane with atmospheric distillation should use the same feed and separation specification on both sides of the analysis. A disciplined screening sequence is:
- Define the separation target. Specify which fractions must be enriched, product purity, recovery, throughput and allowable contaminants.
- Measure feed variability. Include representative crude assays, viscosity ranges, water and solids, metals, sulfur and seasonal or supplier changes.
- Characterise the membrane. Report selectivity and permeance together, with pressure, temperature, composition, stage cut and test duration.
- Design the module and flowsheet. Account for membrane area, pressure drop, cross-flow distribution, recycle, multiple stages, pre-treatment and the remaining distillation duty.
- Set a common energy boundary. Include furnace, condenser, pumps, compressors, heating, cooling water, pre-treatment and membrane replacement. Do not compare membrane electricity with only one item of distillation duty.
- Test durability and upset response. Run longer campaigns with realistic contaminants and operating fluctuations, then document cleaning, restart and replacement procedures.
- Validate the model at pilot scale. Compare predicted permeate composition, recovery, utility use and emissions with measured pilot data before making a plant-wide claim.
What remains unresolved before refinery deployment
The evidence available for the 2026 crude-oil work does not establish a commercial refinery installation or measured plant-wide savings. The KAUST institutional summary describes ongoing work on membrane manufacturing and integration into targeted hybrid processes, which places scale-up and integration in development rather than routine operation.
- Manufacturing: Large, defect-controlled PAN modules must be produced consistently, not only small laboratory samples.
- Hydraulics: Industrial modules need even flow distribution without excessive pressure loss or flooding.
- Fouling control: The heavy-hydrocarbon layer may provide selectivity, but uncontrolled deposits could block transport or shorten membrane life.
- Process control: Feed and pressure fluctuations must not push the system outside its selective operating window.
- Economics: Capital for modules, pumps, pre-treatment, controls and replacement must be weighed against fuel, cooling-water and emissions savings.
- Safety and reliability: Hydrocarbon containment, fire protection, maintenance access and failure modes must meet refinery standards.
How to read the headline responsibly
“Membranes promise to slash energy needed to separate hydrocarbons” is justified as a technology direction, not as a blanket claim that every refinery can immediately cut energy by a fixed percentage. The crude-oil study demonstrates selective fractionation and reports a strong permeance value with four weeks of stable enrichment. Its 31.6% energy, 20.7% cooling-water and 37.6% CO2 reductions are modelled outcomes for a particular integrated design. Broader hydrocarbon studies show that selectivity, module design and hybrid configuration determine whether the benefit appears as lower energy use, increased column capacity, or both.
