Can Copper Replace Silver in Solar Cells? What the Evidence Shows

Yes, copper is a credible research-stage route to reduce or replace silver in photovoltaic contacts, but it is not yet a proven, industry-wide drop-in replacement. The strongest public evidence is a U.S. Department of Energy (DOE) project announced on February 29, 2024, to develop low-temperature printed copper metallization for perovskite tandem cells and determine whether it could be suitable for scale-up. DOE documents also describe copper-based inks as a possible approach for silicon, cadmium telluride and perovskite technologies.

“Displacing precious metals” usually means using less silver in the conductive fingers, busbars and other metallization that collect current from a solar cell. It does not mean every precious metal has already disappeared from photovoltaic manufacturing, nor does it establish that copper cells now match silver cells on efficiency, reliability, yield or lifetime. Those comparisons still have to be demonstrated for each cell architecture and process.

What “displacing precious metals” means in a solar cell

Solar cells need a conductive contact on the light-facing side and another contact on the rear or opposing side. In conventional crystalline-silicon production, silver pastes are commonly used to print fine front-grid fingers and busbars, with other metallization layers completing the electrical path. The metal is a small fraction of a module’s mass, but it is critical to extracting current without creating excessive electrical resistance or shading too much of the active surface.

DOE’s 2022 Photovoltaics Research and Development Funding Opportunity Announcement says the photovoltaic industry consumed between 8.8% and 9.9% of global silver supply annually from 2016 onward, citing The Silver Institute’s World Silver Survey 2020. The same solicitation reported that manufacturers had reduced silver use to approximately 80–90 milligrams per standard passivated-emitter-and-rear-contact (PERC) cell in the M6 format, measuring 166 mm × 166 mm, by the time of publication. That is a source-era figure, not a current universal benchmark for every wafer size, cell design or factory.

In this context, displacement can take several forms:

  • Reduction: use less silver per cell through narrower printed lines, different layouts or a thinner conductive layer.
  • Partial substitution: retain silver where it performs best while using copper or another metal in other portions of the contact.
  • Full substitution: replace silver in a contact stack with a different conductor, if adhesion, resistance and durability remain acceptable.
  • Alternative architectures: use plating, printed inks or multilayer contacts rather than the conventional fired silver paste process.

The objective is therefore broader than finding a cheaper commodity. A viable design must preserve electrical output, manufacturing yield, field life and end-of-life handling while reducing supply-chain exposure.

Where silver and other metals are used: silicon versus perovskite cells

The same phrase covers different engineering problems in different photovoltaic technologies. A silver replacement that works on a silicon contact may not work on a perovskite electrode, because perovskites are sensitive to processing conditions and to chemical reactions at interfaces.

Technology Typical contact or electrode issue What a copper strategy must prove
Crystalline silicon Printed front and rear metallization must collect current through a low-resistance grid while maintaining adhesion and avoiding damage to passivation layers. Electrical resistance, contact quality, firing or curing compatibility, throughput, corrosion resistance and stable module performance.
Cadmium telluride Thin-film device layers and their contact stacks have different chemistries and process temperatures from silicon. Compatibility with the thin-film stack, reproducible deposition, long-term stability and acceptable manufacturing yield.
Perovskite single-junction or tandem Electrodes sit next to materials that can be affected by heat, solvents, ions and redox reactions; flexible or tandem structures add further interface constraints. Low-temperature processing, chemical compatibility, resistance to diffusion or migration, adhesion, encapsulation compatibility and durable operation.

Perovskite “silver replacement” therefore refers to an electrode and interface problem as much as to a metal choice. A contact can show good conductivity in a fresh device and still fail if it accelerates ion migration, reacts with adjacent layers or loses adhesion during thermal and humidity cycling.

Why copper is the leading candidate in current programs

Copper combines high electrical conductivity with broad industrial availability, making it an obvious candidate when the aim is to reduce silver demand. The DOE’s perovskite project notice, dated February 29, 2024, describes work at Colorado School of Mines on a low-temperature printing approach for next-generation perovskite tandem solar cells. The project includes replacing silver with copper metallization and determining whether the approach is suitable for potential scale-up.

“Potential scale-up” is important wording. The notice records a development and demonstration effort; it does not say that factory scale-up was completed, that a commercial product passed qualification, or that copper matched silver on lifetime and yield.

DOE’s broader fiscal-year 2022 photovoltaic program also identified copper-based inks among approaches that could apply across silicon, cadmium telluride and perovskite technologies. That program linked precious-metal reduction with supply-chain planning, manufacturing cost, material separation and recycling. The policy goal is not simply to substitute one metal by weight; it is to make a complete photovoltaic system less exposed to a constrained material while retaining performance.

What a copper contact must match before it can replace silver

A useful comparison uses the same metrics for both metals and reports results on the same cell architecture, area, process line and test schedule. DOE’s solicitations identify performance, durability and cost as evaluation requirements. The following framework turns those broad requirements into practical questions.

Decision area Questions a development team must answer Why a low material price is not enough
Electrical performance Does the contact keep contact resistance low? What happens to fill factor, operating voltage, current and conversion efficiency? Does line width or shading change? A cheaper conductor that raises resistance or shades more area can reduce the energy yield enough to erase its material saving.
Manufacturing Can the metal be printed, plated or otherwise deposited at the required speed and resolution? What curing or sintering temperature is needed? Does it fit existing equipment and passivation schemes? A process that works on laboratory coupons may have poor throughput, yield or registration on a full production line.
Chemical compatibility Does the ink, solvent, binder or catalyst attack adjacent layers? Are diffusion barriers or additional interface layers required? Extra layers and process steps can add cost, defects and new failure modes.
Reliability Does the contact resist corrosion, delamination, cracking and diffusion under heat, humidity, light and electrical bias? Field degradation can outweigh the initial savings and shorten the module’s useful life.
Economics and supply What are metal consumption, ink or plating chemistry costs, equipment costs, scrap rates and supply risks at production scale? Commodity price is only one part of the cost per watt; yield and process integration often dominate.
Circularity Can the module be separated so contact materials are recoverable at end of life? DOE notes that silver is embedded in module composites and difficult to recover, so contact design affects recycling as well as initial material demand.

No directly comparable commercial dataset in the cited DOE documents establishes a universal winner for copper versus silver on efficiency, durability or total cost. Those values should be treated as open comparison criteria rather than assumed advantages.

How printed or ink-based copper metallization could be developed

The DOE perovskite project specifically targets low-temperature printing. In a development flow, a conductive formulation is deposited in the required electrode pattern, then dried or otherwise consolidated without damaging the cell stack. Researchers must control line width, thickness, continuity and adhesion while keeping the thermal budget within the limits of the underlying semiconductor and transport layers.

For silicon, a copper approach might be integrated with a printed contact, a plated structure or a hybrid stack that uses a small amount of another metal at the interface. The exact stack is architecture-dependent. A process that is suitable for a fired silicon paste cannot be assumed suitable for a perovskite tandem, whose organic and inorganic layers may tolerate much less heat or solvent exposure.

Scale-up testing should move beyond isolated cells. It needs repeated runs on production-relevant areas, statistical yield data, contact-resistance mapping, inspection for pinholes and discontinuities, and module assembly using the same encapsulation and interconnection steps planned for service. The DOE notice establishes that scale-up suitability is a project question; it does not supply those results.

Why perovskite cells make the substitution problem harder

A 2026 Nature Energy review, “Challenges, technological pathways and trade-offs of perovskite solar modules for long-term operation,” presents perovskite lifetime as a materials-, device- and module-level problem. Its abstract highlights ion migration, interfacial breakdown, encapsulation failure, realistic durability testing and the need for durable materials.

Those failure mechanisms change how a copper electrode should be judged. Even if copper itself conducts well, its interaction with neighboring transport layers, absorbers, adhesives and encapsulants can determine whether the device survives. Metal migration or reactions at an interface may alter the electrical properties of the stack. Encapsulation can slow environmental attack, but it cannot compensate for an intrinsically incompatible contact or an unqualified process.

For a perovskite tandem, testing should therefore include:

  • Initial electrical measurements before and after contact formation.
  • Thermal, humidity and illumination exposure that reflects intended operating conditions.
  • Bias testing to reveal electrically driven migration or interface changes.
  • Adhesion and mechanical cycling after lamination and module assembly.
  • Post-test analysis of interfaces, not just a final power reading.
  • Long-duration tests on modules, because cell-level stability does not prove module-level durability.

The review’s emphasis on realistic testing means a short laboratory demonstration cannot be presented as a service-life guarantee.

How copper replacement affects recycling and supply security

Silver demand is a supply-chain concern because photovoltaic production consumes a measurable share of global output. Reducing silver can lower exposure to price or availability swings, but the benefit depends on how much copper, auxiliary metal, chemistry and equipment are required to achieve the same performance.

End-of-life handling is a separate benefit that should be designed in from the start. DOE’s 2022 solicitation says silver is embedded in module composites and difficult to recover. A contact that uses less silver, or that is easier to separate from the laminate, could improve material recovery. Conversely, a multilayer contact that saves silver during manufacturing but creates a difficult-to-separate composite may shift rather than solve the circularity problem.

Recycling claims should specify what is recovered, at what purity, from which module construction and with what process energy. “Contains copper instead of silver” alone does not establish a lower lifecycle impact.

How to judge whether a claimed replacement is ready

  1. Identify the cell architecture. Ask whether the result concerns PERC silicon, another silicon design, cadmium telluride, a perovskite single junction or a perovskite tandem. Results are not automatically transferable.
  2. Define the baseline. Record the silver paste or contact stack, cell size, wafer or substrate, line pattern and production conditions used for comparison.
  3. Check electrical parity. Require contact resistance, fill factor, efficiency and power measurements from equivalent devices, not only conductivity of the raw ink.
  4. Check process fit. Compare deposition method, temperature, curing time, throughput, equipment changes and yield. A laboratory print is not a factory process.
  5. Test interfaces and reliability. Include corrosion, adhesion, diffusion or migration, thermal cycling, humidity exposure, light exposure and electrical-bias conditions appropriate to the technology.
  6. Move from cells to modules. Interconnects, encapsulation and lamination can introduce failure modes absent from a cell test.
  7. Account for lifecycle. Compare silver and copper consumption, auxiliary materials, process energy, expected service life and practical recovery at end of life.
  8. Separate demonstrated results from plans. A funding announcement or project objective shows that an approach is being investigated; it does not prove commercial deployment.

What is established—and what remains open

Question What the cited sources establish What they do not establish
Is silver material to photovoltaics? DOE reports 8.8–9.9% of global silver supply consumed annually by PV from 2016 onward and identifies supply risk as a planning concern. A current, architecture-wide silver-use average for every manufacturer.
Can copper be used as a contact? DOE-funded work is developing printed copper metallization, including a perovskite tandem project. That copper has already replaced silver across commercial production.
Has scale-up succeeded? The February 29, 2024 notice says the project will determine potential scale-up suitability. A completed scale-up demonstration, production yield or bankable commercial qualification.
Will copper preserve efficiency and lifetime? DOE requires alternatives to be assessed for performance, durability and cost; perovskite reviews identify interface and module-lifetime risks. A universal copper-versus-silver efficiency, durability or cost result.
Does substitution improve recycling? DOE notes that silver in module composites is difficult to recover and treats material separation as a program objective. A guaranteed recycling advantage for every copper contact design.

What this means for the near term

The practical near-term path is likely to be incremental: reduce silver loading where possible, test hybrid or printed copper contacts, and qualify each design against the complete electrical, manufacturing, reliability and recycling framework. Silicon and perovskite developers face different process windows, so a result in one technology should not be marketed as proof for the other.

Copper has moved beyond a purely theoretical idea: DOE is funding demonstrations that explicitly target silver replacement and potential scale-up. The evidence still stops short of showing that copper metallization is commercially mature or that it can universally match silver. Until comparable module-level data and long-duration reliability results are published, “silver-free” should be read as a development target or a product-specific claim requiring verification, not as an industry-wide status.
