Which stencil material fits your job?
There is no universal best stencil material. Choose for the process—painting and crafts are different from printing solder paste onto a circuit board—and weigh feature size, flexibility, expected reuse, heat exposure, cleaning, and the cutting equipment available.

Can you make a stencil from a soda can?
A thin aluminum stencil can be rigid and durable, but that does not show that a used beverage can will work well as precision stencil stock. The available guidance supports the general use of thin aluminum for stencil applications and notes that metal requires suitable fabrication equipment; it does not directly test soda-can material or establish how to flatten, cut, deburr, or handle it safely.
For a dependable result, use stock intended for the job rather than assuming a can is equivalent to purpose-made foil. In particular, fine apertures require attention to flatness, cutting effects, contact with the surface being stenciled, and repeatability—not just the metal type.

When is Mylar the better choice?
Mylar is a name commonly used for PET polyester film. BOSS Laser recommends Mylar or polyester for reusable general-purpose work, and Xometry describes Mylar as a budget stencil option. Thin film is comparatively easy to cut, but thickness and laser settings influence whether cuts separate cleanly or leave ragged or melted edges. Cutting also changes the finished shape: the kerf—the material removed by the cutter—can make an aperture larger than the drawn opening. Make test cuts and adjust the artwork for the cutter and material. For letters or shapes with enclosed centers, such as “O” or “A,” add bridges so those inner pieces remain attached to the stencil. When does Kapton make sense?
Kapton is polyimide film and is relevant when a stencil will encounter heat, including some electronics work. However, heat resistance is only one part of solder-paste stencil performance. A technical report on prototype stencils describes local laser heat deforming Kapton near aperture walls, which can affect paste transfer. That is a reported process finding, not a guarantee that every Kapton formulation or cutting setup will behave the same way. For repeated SMT solder-paste printing, durability and dimensional stability make stainless steel a common choice. An IPC technical presentation, “Selecting Stencil Technologies to Optimize Print Performance,” calls stainless steel the material of choice except where special circumstances favor nickel, while noting that emerging stainless alloys may rival nickel in hardness and durability.

The presentation also cautions that standard stainless can have thickness variation, inclusions, or warping and bowing from laser heat. Precision-rolled, stress-relieved stencil foil is intended to reduce these issues; “stainless steel” alone does not specify the foil quality or the resulting stencil performance. - Crafts, painting, and signage: Start with thin polyester/Mylar film if you want a reusable general-purpose stencil. Check that its thickness suits the detail and cutting method.
- Heat-exposed work: Consider Kapton where heat matters, but assess aperture quality and transfer performance for the specific process.
- Repeated PCB solder-paste printing: Choose a purpose-made stainless-steel stencil appropriate to the required print quality and production use.
- A rigid stencil: Thin aluminum may suit the application if you have metal-capable fabrication. The available sources do not validate a beverage can as an equivalent material.
- Single-use work: Card is another option identified in BOSS Laser’s material guidance.
