Carbon nanotube-fiber (CNTF) heaters could help electrify some industrial gas-heating processes, but they have not yet been shown to replace production-scale burners or conventional electric heaters. In laboratory tests, Rice University researchers reported up to 32 times the specific power loading of similar-diameter nichrome wire in inert gas, 3.5 times in air, and 2.4 times that of nichrome mesh for a CNTF textile in flowing air. Those figures describe power sustained relative to device mass—not energy efficiency or cost savings.

What Rice demonstrated

The work, published online on February 12, 2026, in Small, tested electrically resistive heaters made from carbon nanotube fibers. The researchers built and evaluated individual CNTF filaments, parallel-fiber arrays, and textile-like fabrics. Their goal was to heat gas flowing around the elements, a potential route to replacing some fuel-fired process heat with electricity. The study is a materials-and-device demonstration, not a report of a heater installed in a production furnace.

The terminology matters: these were carbon nanotube fibers, not ordinary structural carbon-fiber yarn. CNTFs are conductive networks of nanotubes formed into fine, flexible filaments. Conventional carbon-fiber yarn can also be used as a resistive heating element, but that is a different material and is not what this Rice study tested. Why heating industrial gas is difficult

Plants heat gases for processes such as drying, thermal treatment, chemical production, and manufacturing. Burning fuel is common, but it produces direct emissions at the site. An electric immersion heater puts a resistive element in the gas stream instead: current heats the element through Joule heating, and the element transfers heat to the gas by convection and radiation.

That direct contact can support heat transfer, but it also puts the element in a demanding environment. It must withstand high temperatures, flowing-gas forces, possible hot spots, contaminants, and repeated heating and cooling. A dense heater may restrict flow and raise fan energy; a fragile or short-lived one may be impractical to maintain. The relevant question is therefore not only how hot a filament can get, but how a complete heater performs in a particular gas stream over time.

How to read the performance figures

The comparison metric is specific power loading: the maximum heating power a device sustains per unit of its mass before failure, as defined in the study. It can be useful when comparing lightweight elements with heavier metal ones. It is not the same as furnace efficiency, heat delivered per unit of electricity, cost per unit of heat, emissions avoided, or output per unit of plant floor space.

These are laboratory comparisons under specified conditions, not guaranteed performance in an industrial line. Results can depend on geometry, gas composition and flow, electrical input, temperature, and the definition of failure. In particular, a 32× specific-power result does not mean 32× greater efficiency or 32× lower electricity use.

Why make a heater from threads?

Fine fibers can provide substantial surface area relative to their mass, giving heat more area to pass into surrounding gas. CNTFs can also be assembled into flexible arrays and textile structures. Weaving or knitting may make it possible to create porous heater geometries that are difficult to build from rigid wire. Rice reported more uniform heating and fewer hot spots in CNTF fabrics than in the metal meshes used for comparison, an encouraging finding because localized overheating can limit heater performance.

Textile construction is not automatically a finished industrial design. Large panels still need reliable electrical contacts and current distribution, reproducible resistance, secure mounting, suitable high-temperature connections, and a way to replace damaged sections. Flow resistance also has to be measured: more surface area can help heat transfer, but a structure that obstructs gas flow can add pressure drop and fan-power demand.

The central caveat: gas chemistry

The largest reported advantage was in inert gas, and the researchers highlight higher operating-temperature potential in nonoxidizing environments. That qualification is fundamental. Carbon materials can oxidize in oxygen-containing streams at high temperature, gradually weakening or consuming the heater. A result in inert gas cannot be carried over to hot air, steam, or a reactive process gas without direct evidence.

Controlled-atmosphere furnaces and some oxygen-limited gas-heating duties may be plausible early applications to investigate. They are not proven commercial uses. Hot-air service, oxygen, steam, sulfur compounds, corrosive vapors, hydrocarbons, and particulate-laden flows each require testing in the actual mixture and operating conditions. A coating or protective enclosure might reduce exposure, but it could also change heat transfer, temperature limits, cost, and maintenance needs.

What would have to be proven before plant adoption?

The published comparisons do not establish continuous lifetime over thousands of hours, thermal-cycle durability, performance in industrial mixtures, large-area manufacturing yield, or repair procedures. They also do not establish pressure drop at plant scale, electrical fault behavior, contamination risk, safety certification, installed cost, or whole-system efficiency. Those are normal questions between a promising device experiment and a production-ready heater.

A plant evaluating CNTF should ask for data and qualification specific to its process:

  • Atmosphere and temperature: What are the gas composition, oxygen and moisture levels, contaminants, target outlet temperature, and element temperature?
  • Flow and geometry: What are the gas flow rate, pressure drop, heat-transfer uniformity, and fan-energy implications at the intended scale?
  • Durability: How does the heater handle continuous operation, start-stop cycles, vibration, fouling, abrasion, and electrical transients?
  • Electrical integration: What voltage and current are required, how are contacts and busbars designed, and how are hot spots or a broken fiber detected?
  • Maintenance and safety: Can a module be replaced in the field? Could fibers or degradation products enter the process stream? What protections address oxidation, arcing, fire, and thermal faults?
  • Economics and supply: What are installed cost, service life, maintenance needs, electricity use, and repeatable supply at the required dimensions and resistance?

Rice says the project included Shell and DexMat; Rice describes DexMat as having commercialized and scaled CNTF production. That does not establish public pricing or broad availability of a certified finished gas heater. Buyers should treat CNTF as a possible custom-development or pilot opportunity, not assume it is an off-the-shelf replacement.

How it compares with established options

Nichrome is a familiar benchmark available in wire, coils, ribbon, and mesh. FeCrAl alloys such as Kanthal have established high-temperature industrial uses and a mature supply chain. Silicon carbide elements suit some high-temperature furnace duties but are rigid and can be brittle. Metallic-fiber and porous-metal heaters can offer high surface area with different mechanical and oxidation characteristics. Indirect electric heating keeps the element away from aggressive process gas, though the added thermal path can hinder heat transfer.

The right comparison is application-specific. An incumbent element with documented service life, certification, and local support may be the more practical choice even if it is heavier. In some plants, heat recovery, insulation, process integration, or heat pumps for lower-temperature duties may reduce energy use or emissions more effectively than changing the heater element alone.

Bottom line for engineers and energy managers

CNTF heaters are a credible laboratory platform for electrifying gas heating, with striking specific-power comparisons and a potentially useful textile form factor. The strongest case is likely in carefully controlled, nonoxidizing environments where low mass, high surface area, or flexible geometry matters. The evidence does not yet show a universal burner replacement, lower operating cost, or commercial readiness. The decisive next step is long-duration testing in representative process gases, followed by system-level evaluation of flow, safety, maintenance, economics, and emissions using the plant’s electricity supply.
